CHAPTER- 1 RESEARCH DESIGN 1.1) INTRODUCTION : -

Production is the foundation on which every organization is bult. In a manufacturing organization, production is an international act of producing. Something in the organizational manner production requires. I.e. Man, Material & Machine. Production is the organizational activity of connecting raw- material in to use full product. But before the starting the actual production planning is done in order to avoid possible difficulties and decide in advance as to how the production should be carried on the on the best and economy way. Production planning is composed of two world production and planning. Production planning sets the framework within which detailed scheduled & inventory control scheme must operate. It decisions regarding the method of production i.e. preplanning about the type of product and it design & the amount of out put. Since more planning at production is not only sufficient but it should be implemented according to plan called out in order to achieve control over production is exercised. Production control is one of the most important and fundamental function of an enterprises. The aim of production control is to produce the product, the product; the product is right quality and right quantity on time by using the best and the least expensive method. Control is essential to ensure that Manufacture take place in the manner stated in the plan same of its main feature related to project work.

TEROTICAL BACKGROUND OF THE STUDY INTRODUCTION-

The basic objective of creating the manufacturing organization is to make the products. Thus, the production is the nucleus or the centre of the entire business operations. Production. Planning and control functions look after the manufacturing gactivities. Production planning and control comprises the planning , routing , dispatching and follow up function in the manufacturing process . Planning and control are two basic and interrelated managerial functions. They are so interrelated that they can be and often are considered as being one function planning is a pre operation activity while control is post operation function planning are sets the objectives ,goals and targets on the basis of the ble resources with their given constraints. Production planning involves the decision on the resources (viz, men, materials, machines, method, etc.) According to Alfred and Beatty, production planning is defined as, the technique of foreseeing or picturing ahead, every step in a long series of separate operations, each step to be taken in the right place, of the right degree and at the right time and each operation to be done at maximum efficiency Production control is a facilitating service to manufacturing. It co ordinates all the production operation by collecting the relevant information about various types of inputs and in them. and by making necessary adjustment

IMPORTANCE OF PRODUCTION PLANNING AND PRODUCTION CONTROL:The success and growth of any organization mainly depends on planning. Thought production planning most appropriate objectives for an enterprise can be

determined. Mathematical techniques can be used to determinate the optimum choice when the situation is normal and certain but in the case of the uncertainties associated with the phenomenon planning should be done with the provision of modification to meet out the risk. Planning provides basis for effective production control. Planning formulates the production schedule and fixes the targets in terms of time and effort for each operation. Production control tries to channelies the manufacturing process in a such a manner that goods and services are produced as according to the requirement of the customer. The controller of the production process tries the control the out output so that it is in conformity with the target set by the marketing department. It tries to take corrective measures whenever there is some deviation from the planned strategy.

PROCEDURE FOR PRODUCTION PLANNING:The fundamental objective of production planning is maximum utilization of plant capacity in most economical manner , can be accomplished by taking proper decisions regarding selection of right type of row materials, equipments,

machines and economic order quantity of output the in one given lot production plans are desired to fix some or all the characteristics of manufacturing and distribution operation by determining the general size of labour force setting plant and equipment capacity etc. production planning involves study of varies alternative to get the desired output t and to select the best alternatives under a se of condition use in logistics

1. Routing:-

Routing means determination or route over which each pace to travel is being transferred from raw material in to finished product.

Evidently where one single product part is manufactured by a fixed set of machines. The job of routing becomes mechanical. In continuous manufacturing system with fixed line layout, it includes no managerial effort for routing, through different of machines are used in manufacturing the product in such system. But in intermittent type of systems routing is a complex task when different kinds of products are to be manufactured. Routing of production order contains a complete description of the item to be manufactured details of each operation involved in the process. The set up time & the slandered time required to complete the work. It also determines the type of machine needed to perform each operation and also alternate machine in case of emergency. Here various operation involved in the process is also prescribed. Hence for every item or beach of production. The production process should be outlined on different rout sheets. Routing also prescribes the amount of material, type of equipment and machines & the number of skilled and unskilled workers required to perform the particular job or operation. In the worlds of Sprigel and Laingsburg routing includes the planning that where and by whom the work shall be alone it determined path work shall follow and prescribe the sequence of the operation.

2. Scheduling:Scheduling is the process of prescribing when each operation in a production process is to be executed. In other words it involves designing the

time table of manufacturing activities indication the time required for the production of unit at each stage. According to the sprigle and Laingsburg scheduling involving the establishing the amount of work to be done and Kimball, The determination of the time that required to perform the entire series as route is scheduling . 3. Loading:In planning the production process the management should know when a particular equipment or machine will be available for work on each other or

item. For this information the list of the number of machine capable for performing the similar operation is prepaid knowing the number of machine shifts required for the such operation in the production process to complete the schedule. The planning shift can be evacuate or less than the capacity of the equipment. This is done by the loading. Loading can be defined as the study of the relationship between load and capacity of the place where work is done. loading and scheduling are decision to assist in the efficient and systematic planning for work loading provides a complete and correct information about the number of machine available and their operating characteristics such as speed, capacity, etc. this information can be useful to calculate the different the difference between work load and actual capacity and then to determine where customer order can be completed on due date or not.

Production Control:Production control is the process of planning production in advance of operation establishing the exact route of each individual item, part or assembly, setting starting and finishing dates for each important item or assembly, and finished

product, and releasing the necessary orders as well as initiating the required follow up to effectuate the smooth the functioning of the enterprise. The main purpose of control is to products the goods and services by the best and cheapest methods at a minimum cost ensuring the required at the right time in the required quantity. Production control is the directing at manufacturing right from the time raw material is put to the production process till it comes out a finished product .the production control at work in progress control at production activities take place mainly in three area. 1.control at static inventories i.e. raw materials, purchased of parts ,finished goods and supplies. 2. control of flow a material into the plant. 3. control of work in progress.

Techniques of production control:Production control ensures regular and smooth flow of material and coordinates different manufacturing operations through the methods of programming, ordering, dispatching, progressing, and inventory control

1. Programming:Production programming regulates the supply of finished product in desired amount at the due date in accordance with the production plan.

In production programming:1. 2. 3. Reliable delivery to the customer. Even loading of plant. Efficient use of capital. It is observed that if any manufacturing system lakes in efficient production programming then it often results in late delivery to customer.

Ordering:It takes in the consideration the targets prescribed in a programmer by planning the out put of the desire components from same external supplier and processing department of the of organization. It contains the quantities to be produced by the supplier and by different department as well as the time by which the work should be completed. In other words it is process of planning orders to the supplier and the processing department for material and other parts needs to manufacture the product and to arrange the ordering quantity and deliver schedule in such a way that all items are delivered in time to meet the production programmer.

Following are the mean decisions in ordering. 1. The desired total quantity of various components. 3. 4. The delivery date. How much to order?

Dispatching is the routine of setting production activities in motion through the release of order and instruction in accordance with previously planned times and embodied in route sheets and schedule charts. The decision of assigning various jobs to different machines is know as dispatching. It considers each processing department one by one and plans the output from machines, tools & other work centers so as to complete the orders by due date.

Functions of dispatching

To check the immediate availability of materials. Ensuring that all production & inspection aids are available for use. To obtain the appropriate drawing, specification or material list. To collect jobs, operation layouts, routing, etc. with the design. Processing information or inspection schedule. Assign the work to definite machine, work place and men. To issue necessary materials, tools, etc. Instruction to start the production.

4. Progressing or Follow Up
Follow up is the most important step of production control. This to ascertain from time to time that the production operation are progressing according to the plan. Follow up can be done at three stage during assembly

and execution. It discovers causes of delay which may be uneconomic lot sizes, schedule beyond the capacity of the machine, underestimation of material, tools & manpower, errors in processing and inspection etc. Follow up is the function by which one can given an early warning when actual production deviates from planned production and thus makes it possible to take corrective action. Follow up can be in the from of 1. Programmer control 2. Order progressing 3. Progressing of shortages 4. Daily plan progress 5. Departmental progressing

5. Inventory control:Inventory control is an important part any organization. The size of inventory depends on :1. Nature of the material flow system 2. Amount of production against shortages. 3. Difference between input & output. The main aim of inventory control is to observe the stock investments and to ensure that it lies within the limits which the organization can offered.

Difference Between Production Planning And Production Control :Function of planning and control in production management are closely related with each other. Planning concerns with the formulation of production strategies and targets for the enterprise where as control is vested with actual

implementation & execution of planned objectives. Production planning determines the operation required to manufacture some product and control regulates & supervises these operation through production control information the organization can locate the shortcoming in the planning process & the necessary modification can be done at the time of planning in future. Similarly production control operation can be improved to adjust with the planning requirements.

Quality control:This function is again vital or feedback of information and it begins with raw materials & ends with the final inspection of finished product. The modern concept of the creation & control of quality, by definition, means the development & realization of specification necessary to produce economically, & on adequate degree, the appearance, efficiency, interchangeability and life which will ensure the product present and future market The broad definition emphases fact that there are two facts to quality, its creation & its measurement. The fact must be analyzed what is achieved has to be evaluated, so that some positive conclusions & guiding principles may be applied at all the stages where quality is created, right from the developments & design to the final assembly.

Universal Expo Fashion was established in the year 2004 as a partnership firm. Initially the unit was small with production capacity of the of 9000 Garments per month with 15 machines In the period of three years the production capacity has multiple multiplied five times and presently production capacity is 45000 pcs per month with 100 machines. Previously Universal Expo Fashion has engaged in the manufacturing government for domestics market later the unit went to exposition of its capacity and started using parts of its expanded capacity of cotter Export market. Now the unit has joined hands with major Exporters like Mascot International, Dolphin International and others for producing Quality garments for countries VIZ USA, Europe and UAE etc.

Production planning and control for Garment unit is very difficult since the product itself is ever changing. The product changes as per the seasons viz. summer , Winter , Spring , Etc. A lot of data is associated with every Garment like fabric quality , fabric constitution , wash , print ,embroidery sizes , thread , DTM buttons etc. analysis of this data requires expert markets with long experience

PRODUCTION
The company manufactures wide range of product. Therefore , prepare details job files. These job files specify the details about style no. order no, buyer, Material requirements Accessories viz. Main table, size label, wash care instruction, Embroidery instruction , packing details, Delivery schedules, etc. Sample of job file is enclosed for perusal.

4.1 Production planning:Planning for production constitutes following steps

1. Preparing Requirements chat:


According to the job file and average consumption received from market of cutting department. Detailed requirements chat for materials & Accessories required are calculated e.g. Order Qty. X Average Consumptions of fabric per Garment = Total fabric required Similarly all accessories & material requirements are calculated and ordered.

2. Making of sample :After receipt of fabric & accessories, samples are made & sent for Approval of customer.

3. Time Study :Garment is studied by production manager and detailed operation chart is prepared and actual time consumer per operation is calculated.

4. Targets & Process Control :According to the delivery schedule and time study target of the operation is decided.

During actual production 2 hours report to check the production of each operator if any deviation from the target is observed corrective measures are taken immediately.

1. Raw material inspection:-

Raw material received form the supplier under goods the rough inspection for quantity ( in meter ), quality. The fabric is inspected for different type of fault such as fabric, deviation, reed mark, missing end, slabs, etc. If the fabric passes the quality inspection to sent to cutting department along with the inspection report.

2. Cutting Department:The fabric received from the fabric inspection department. Is assorted & faulty fabric is discarded & discarded meter age is returned to the supper a/c. the quality fabric is taken for cutting.

3 Sorting:In the sorting department the sorting of bundles will be made on the basis of size & then the fabric bundle will sent for the stitching.

4. Stitching:Stitching of the garment requires co-ordination of all the previous department. Bundles received from the sorting department are segregated into different ports & they are provided to the stitching operator. Various other trims ( labels, thread, buttons, etc ) are attaches to the garment & garment is made ready for button hole button stitch.

5. Checking:The garment received from stitching department after button stitches are inspected for quality. And if any faults are noticed they are send back to stitching department for alteration. Only the quality garments are forwarded to the pressing department.

6. Pressing & Packing

Fabric received from checking department are pressed packed in cartoons & the ready cartoons are arranged for third party inspection.

7. Third Party Inspection:Before the goods could be exported. He buyer appoints an external agency. Such as SGS inspection agency to inspect the quality of packed goods. After receipts of conformity repot from the external agency the goods are dispatched. It is very crucial stage because if the goods do not conform to the quality laid down by buyer they are rejected & the manufacture & exporter have to surfer losses.

8. Dispatching :The ready garments packed in the cartoon after passing. The third party inspection are dispatched to port ( J.N.P.T. ) Or international airport.

4.3 Process Control:Process control is very much necessary to have smooth production optimum utilization of resources & the quality or ready garment to be produced. In universal Expo Fashions process control is done by following ways.

1. Supervision:In the process control supervisor plays most important role. Supervisor use to keep close watch on the production process and to workers working in the org. It is very essential to keep a close watch so as to avoid stoppage & wastages of materials various testing & readings are taking to time. To evaluate the performance the daily, monthly production reports are maintained.

2. Maintenance:-

Two types of Maintenance activities are undertaken by the Maintenance personnel. 1. Breakdown maintenance 2. Preventive Maintenance

1. Breakdown Maintenance:At most priority is given if a machines fails to perform satisfactorily even after under going preventive maintenance and break down maintenance of his machine is carried out first & machine is brought to production.

3. Man power
Man power is the success of any kind of business or industry. Efforts are made to utilize the man power available very effectively. The full manpower is recruited taking into consideration he capacity of production so that there will not be any stoppages due to shortage of hands Man power is useful for business to achieve determined target.

4. Store Control :-( incoming control)

Since the unit undertakes job work incoming control is not applicable. However one behalf of merchant exporter the company keeps track of inwards from various vendors & keeps record of inventory short falls or balance surplus. These short falls / balance surplus intimated to the exporter & corrective steps.

FINDING & SUGGESTION FINDINGS:1.It is observed that , there is the wastage of the material due to the negligence of newly

appointed workers.
2.It is observed that, Understanding between workers, supervisor and proprietors are very

good and it is useful for increase the production and achieve the target and the sum should be continued for effective PPF.
3.It is found even throw the Universal Expo Fashion is small one. It has very good scope

in near feature for expansion of the business. 4. It is observed that present existing workshop of the Universal Expo Fashion is adequate and congested. Therefore it is very difficult for the supervisor to observe the performance of each and every worker. 5. It is observed that in present the company having the generator facility but the generator capacity is not adequate.

SUGGESATOON

1.It is suggested that the company should install new high capacity generator. So that

production can be continued without any breakages & order can be completed in time.
2.Workers should be trained towards the maximum utilization of the material. This will in

return help to keep control on the wastage of material like threads, fabric, etc.
3.it is suggested that company should continue with existing weekly presently
