Transportation construction is one of the most challenging sectors in construction. A good service provider has to understand the challenges and successfully master them.

The world is shrinking. The transportation of goods across oceans, mountain ranges and across entire continents has become a commonplace activity. Modern infrastructure has made this possible. Mobility is the buzzword, a feature that has made its indelible mark on our society. It is therefore a central

task of our age to create traffic links by land, sea and air and network them efficiently in order to accelerate the flow of goods and simplify the movement of people. Traffic route and infrastructure construction therefore rank among the foremost and also the most exacting sectors in the construction industry. Yet alt-

hough volumes of traffic both passenger and freight continue to grow, funding for the construction of roads and transportation infrastructure is becoming more scarce. The construction industry is faced with a demanding mission that calls for farsighted and properly thought-out strategies.

Complex, demanding and out-of-the-ordinary Due to their complexity and sheer magnitude, most transportation construction projects place severe demands on those involved in construction. Striking architecture, exceptional structural loads and huge spans are therefore more the rule than the exception in tunnel and bridge projects. It is often a question of discharging enormous loads. In some cases, this involves the deployment of huge quantities of materials, although storage space on many construction sites of this kind is in short supply. And, on top of this, these technically and esthetically sophisticated structures have to satisfy exceptional standards of quality theyre designed and built to last, after all. And, as if this werent enough, builders also have to take account of increasingly stringent environmental legislation. Safety first In the realisation of complex plans, construction companies are repeatedly confronted with major challenges. Each project entails taking a fresh look at geographical and geological conditions, as these have a

massive impact on construction procedures. In bridge and tunnel construction in particular, the often high-risk construction sites are situated in poorly accessible locations, which makes the movement of materials all the more problematic. The nature of the soil calls for targeted structural solutions that have to reconcile the needs of the groundwater and soil with engineering techniques. And this must not be to the detriment of occupational safety. However difficult the conditions, it is essential to create a safe working environment to help prevent accidents and illness. Whats more, projects for the maintenance of existing or new structures usually have to take place without disrupting traffic flows. This means not only high stressing of the structures themselves, but also the added task of Occupational Safety and Health Administration (OSHA). And accompanying all this is the clients tight time and cost frame, which must not be allowed to compromise quality or safety. These challenges in infrastructure construction make detailed planning and work scheduling

indispensable. Because only then are trouble-free project development and execution assured. One project, many participants In view of the shortage of finance and shrinking budgets, there is growing demand for cooperation between the public sector and private enterprise. In the traffic route sector, more and more construction projects are coming to fruition under Public Private Partnerships. These are associated with elaborate bidding procedures and increase the number of those involved in project execution. And in any case, such mammoth projects as occur in the transportation sector call for a veritable army of employees, suppliers and companies that have to be coordinated: clients, developers, architects and contractors through to suppliers and subcontractors. The earlier they can all be brought to the table and involved in planning, the more efficiently and safely the project can be realised. Capable and close to the customer

Early cooperation cuts costs Timely cooperation between the service provider and architect makes good sense in the field of formwork and access solutions. Involving the right supplier at the right time can offer helpful insight, ensure accuracy and significantly cut costs. The service provider can evolve into a consultant contributing practical experience and skills when it comes to inexpensive and targeted solutions for load discharge, for example, taking account of the climatic conditions, live load and concrete pressure. This can be illustrated by an example from the field. One area where the early involvement of the formwork supplier cuts construction costs significantly is the grid arrangement of the formwork. Architects usually have a definite idea of how the fair concrete faces should look on completion. In some cases, they want a grid-free pattern, although this is only possible at great effort and cost. If, however, concrete is placed with a repetitive grid, progress is much swifter and the cost of shuttering can be reduced by up to 15 percent. The same applies to the reinforcement design on large-area structures like bridges. If the formwork supplier is brought in at an early stage, he can help to find the matching reinforcement for the formwork in question. A factor that saves time and money and this is one of the decisive challenges in transport construction today.

Formwork highlights along the motorway


On its completion, the 570 kilometer long A1 motorway in Poland will be one of the countrys central north-south links. It is scheduled to run from Gdansk via Torun to the Czech Republic and will be part of the pan-European traffic corridor VI and European route E75. Along the route there are already a number of dual carriageways and structures that are being integrated in the motorway. This link, with changing routes, has been in the planning pipeline since 1945. The mammoth project is due for completion in 2013. For the construction of the 15.4 kilometer long section from Gli wice-Sosnica to Bek and for the Sosnica exit, Harsco Infrastructure has contributed modern and highly efficient formwork systems. The main formwork challenge was the 33 engineering structures along the

Safe discharge of huge wind loads


Improving the road infrastructure in the Czech Republic is one of the countrys key tasks. The European Community is supporting these initiatives and one project they are involved in is the construction of the bypass around the town of Cesk Bel, which is seriously affected by rising traffic levels. Harsco Infrastructure supplied formwork materials for the construction of the SO 202 bridge over the Bel valley, which also belongs to the bypass project. The ground here is very uneven and damp, so the support systems for the construction of the bridge had to be given extra stabilisation. The 23 meter tall scaffold structure was also exposed to extreme stressing and particularly wind loads.

route in view of the risk of subsidence in the subsoil due to mining in the region. For this reason, the structures had to be designed for Category 3 stressing in mining regions. The work was executed under tight deadlines. At the same time, the concrete faces had to meet a high standard of quality. The planners therefore opted among other things for MANTO large-area formwork. This system has a large selection of panels, the largest measuring a formidable 3.3 by 2.4 meters and facilitating rapid shuttering and pouring. The strengths of the system were also exploited for the shuttering of sharply tilting bridge towers. Their angle is so extreme that support for the towers proved to be a major test for the technicians in formwork planning.

To safely discharge the wind loads in high places, Harsco developed a support solution comprising 62,000 cubic meters of modular scaffolds. The companys own team of erectors built these scaffolds so that none of the customers resources would be tied up. The loads were discharged via timber beams laid on steel U-sections. These were in turn laid on a level surface consisting of H20 girders.

To create the bridges curve, the support system was divided into 23 independent fields. The scaffold structure was stabilized both with temporary precast concrete slabs and special support structures of steel girders, which were used particularly on slopes. Some of these girders were mounted on small concrete piers specially embedded in the ground for this purpose.

Case Study: Berlin Brandenburg International Airport, Germany

A commanding view
Currently Europes biggest airport construction project, Berlin Brandenburg Airport, has staggering dimensions. On completion of the extension work initiated in 2006, the airport will cover an area of 1,470 hectares. Up to 6,500 people will take off and land during a typical rush hour. The main terminal with six storeys will initially provide sufficient space for a throughput of up to 27 million passengers per year. It is to be commissioned in 2012. The new control tower of Germanys air traffic control will be the airports nerve centre. Developed by the Stuttgart architect Franz Ondra, the 72 meter tower blends in architecturally with the other buildings. The tower shaft, projecting control room and a reinforced concrete staircase attached to the outside posed special challenges for the formwork solution. Execution took place under a strict timetable. This is why safety, load-bearing capacity and platform widths were the decisive factor in the choice of formwork material. Selected was SCF Self Climbing Formwork from Harsco with integrated timber beam formwork, which is distinguished by a high load-bearing capacity of up to 150 kilonewtons per bracket and wide work platforms. With the aid of four SCF work platforms (9.55 x 3.86 m), the construction of the tower with its special design features went ahead without a hitch. This approach also provided a high level of safety during dismantling. On completion of the control room, it was not possible to lift out the platforms in the conventional manner. For this reason, they climbed back from the building as far as possible until a small mobile crane was able to detach them.

Restoration of underground rail station


Earls Court Station is part of the London Underground network. Opening in 1871, it has become an important hub of Londons Tube. In 2007/08, the historic station was restored with such care and attention that it gained protected monument status. The quality of the renovation work performed was commended in 2009 at the National Railway Heritage Awards. During the renovation and cleaning of the Victorian roof at Earls Court Station, a number of platforms had to be spanned. The space for the project was extremely confined. Crane access was only possible from the rails. The space for erecting the support systems was also very limited. The work took place with live station operations and was therefore subject to strict safety regulations to protect station users from falling materials. Harsco Infrastructure was awarded the contract to develop and erect the access solution for this challenging project. With a carefully selected assortment of scaffolds, aluminum girders, MkII steel girders and MkII props, a structure was created that made it possible to carry out the work on the roof without affecting passenger traffic and station operations. Assembly was performed at night, with much of the material being supplied by rail and erected with the aid of a mobile, rail-mounted crane. Harsco Infrastructures project developers worked closely with the customer and station management throughout the project in order to ensure smooth-running processes.

Impressive task, huge dimensions


At over a kilometer long, Terminal 3 of Dubai Airport is one of the worlds longest airport terminals with its eye-catching curved roof resting on a skeleton of concrete. The terminal accommodates the arrival and departure halls, waiting areas, restaurants and parking space. The buildings large sublevel was constructed in a pit 800 meters long, 700 meters wide and 20 meters deep. Part of the slab of the sublevel also supports the taxiway and has to be capable of carrying the weight of the waiting aircraft. The sheer vastness of this construction project demanded a high degree of technical and organisational expertise from Harscos technicians. For example, the task involved pouring over a million square meters of slab surface up to 2.2 meters thick. The slab heights differed greatly, peaking at 16 meters. The deadlines were also very tight.

Project completion: Length of bridge: Materials used: The Romanian capital of Bucharest is severely burdened by heavy traffic. The widening of the bypass around the city from two to four lanes is therefore one of the construction projects that on completion will significantly enhance the quality of life for the population of Bucharest. Harsco Infrastructure supplied formwork materials for the construction of two virtually identical bridges along the bypass. These are a mix of cast-in-place and precast concrete, with four spans and comprise three piers up to 8 meters tall and two abutments. The special challenge was to allow the traffic beneath the bridge to flow almost unrestrictedly during construction. The solution required needed to be extremely safe and at the same time fast. Special attention was devoted to achieving straightforward load discharge. The customer opted for a solution based on INFRA-KIT from Harsco Infrastructure. This modular system for bridge and cut-and-cover tunnel construction is based on a simple construction principle to facilitate rapid erection. Such features as the centering strip and clamping bolts made the system particularly safe. The load-frame prop one of the systems key elements is so strong that 20 of them were sufficient to discharge the loads of up to 2,900 kN.

The support system for the slab formwork therefore had to be versatile, easy to handle and efficient. Harsco Infrastructure planned and realised a solution with which 5,000 tonnes of aluminium towers were used during the

30-month project phase. A team of the companys specialists assisted work on site and were in regular contact with the central planning and design team in the UK. At peak times, the technicians produced 200 design drawings per month.

Case Study: Hardanger Bridge, Norway

High and wide

Historic bridge, hypermodern access


The 2,500 meter long Forth Rail Bridge spans the Firth of Forth at a height of 50 meters. Since its completion in 1890, the cantilever bridge has ranked as a masterpiece of engineering. Three massive, 110 meter high, diamond-shaped trusses each rest on four piers interconnected by smaller viaducts. The span between the main piers is 521 meters, and a total of 54,000 tonnes of steel and 6.5 million rivets are employed. Similarly impressive engineering skills were necessary for the realisation of access solutions for the recently completed maintenance work. It was not only the complexity of the bridge with its numerous arches and few angles that was a challenge. It was also essential that work should not affect rail traffic on the bridge, with 190 train movements daily, and the busy shipping lane beneath the bridge. Harsco designed and built each scaffold element specifically for this construction assignment. The usual principle of erecting scaffolding from bottom to top had to be reversed on this bridge. The access platforms hovered above the Forth. About 3,500 tonnes of custom scaffold elements had been supplied and assembled by Harsco by the end of maintenance. To prevent the removed old paint from escaping into the environment, all the platforms were enclosed with plastic sheeting, which also protected the new epoxy resin paint from the weather as it dried. The Forth Rail Bridge is now resplendent again in its rich shade of red.

Its total length of 1,380 meters and its span of 1,310 meters make Hardanger Bridge in Norway one of the worlds longest suspension bridges. On its completion in 2013, it will replace the ferry service between Bruravik and Brimnes and improve traffic links in the region. But it is not its sheer size alone that makes the project so exciting. The biggest challenge is posed by the fjord itself, which, at almost

1,000 meters deep, forms a deep incision between the mountains on either side. The two bridge towers therefore have to be erected close to the shore and tied back against the rock walls. Space-saving and safe formwork systems were required. For the construction of the two 186 meter tall bridge towers, the customer opted for SCF Self Climbing Formwork from Harsco using 48 SCF brackets, advantageous as they

can be operated entirely without crane assistance. Harsco Infrastructure is also supplying two mechanical transport platforms, which during construction will stand alongside the towers and permit vertical access at all times, and two permanent elevators for later maintenance work. The formwork and platforms are continually adapted to the tapering cross section almost all the way up the tower. 48 concreting lifts are required per leg. The normal work procedure permits climbing on the day after pouring. An aluminium connecting walkway serves as an access and escape route from one leg to the other. For the construction of the three cross members up to 21 meters long and 7.5 meters high, MANTO wall formwork is being used.

The Gare du Nord completed in 1866 is one of the busiest railroad stations in Paris. About 180 million passengers use this terminal each year. The sculptures adorning the faade of the station building symbolize the trains destinations at home and abroad. For the stations facelift, the French railroad company SNCF contracted Harsco Infrastructure with the design, supply and erection of access solutions for all of the stations faades. The building geometry is highly complex and high loads have to be discharged. Station operations could not be disrupted by the work. So that travellers could continue to move freely, the ground-level work in the station was only carried out at night. It was also important that local residents and guests of the adjacent hotel were not disturbed by the noise of scaffold erection and dismantling. The modular scaffold from Harsco Infrastructure satisfies these requirements in every respect. With its special junction node, it is possible to create all the necessary shapes and angles. Since each junction permits eight connections horizontally and diagonally, the irregular shape of the faade was not a problem. At the Gare du Nord, 500 tonnes of this scaffold material was employed, 200 tonnes of this alone on the main faade. Erection of just this by Harsco took about six weeks. Staircase towers and load elevators provided safe access for all the craftsmen involved.
