Theyaremostoftenmadefromhardwoodsuchasmapleorwhiteoak,however,steel,aluminiumor plasticrunnersarealsooptions.Woodrunnersaremorecommonlysuggested,mostlikely,because ofthemoderatecost.Thedisadvantageofwoodrunnersisthatthewoodcanswellwithchangesin humiditymakingsmoothtravelthroughthemiterslotsdifficultorimpossible. Tip#1:Sincemostwoodmovementiswiththegrain,millthesledrunnerswiththegrain runningverticallyasshowninthephoto.Thiswillminimizeoreliminatesidetoside expansionoftherunnerinthemiterslot. Miterslotscanvaryslightlyinsizebutmostare3/4"widex3/8"deep.Mostplanscallformillingthe runnersforasnugyetsmoothslidingfitwithnosidetosideplay(alsocalledslop).However,ifthe runnerwidthswellstoomuchitcanbecomeaproblemand,asImentioned,thisiswhereIraninto troublewithmyfirstsled.Thegoodnews:Tipnumbertwoallowssomewiggleroomwhenmillingthe runnerstowidth. TIP#2:Buildthesledastwoseparatehalvesthatwillbejoinedtogetherwhenattachingthe fences.Constructingthesledinthismannerwillguaranteethatthesledrunnersridetightly alongthebladesideedgesofthemiterslotsallowingforalessthanperfectfitiftherunners aremilledslightlysmallerthantheslots. First,cutthesledbaseassquareaspossible,makingthelengthslightlylongerthanyourfinal dimension(approx.1/2"orso). Second,afterdetermininghowmuchofthesledyouwantoneachsideoftheblade,cutitintwo. Fourth,pressingtherunnersfirmlyagainstthespacerboards,glueandnailtheminplace. Fifth,afterthegluehasdried,putonehalfofthesledbaseintheappropriatemiterslot.Itshould extendtheextra1/4"orsopasttheblade.Thisexcesswillbetrimmedofftocreateaperfectzero clearanceforthathalfofthesled.Repeattheprocessfortheotherhalfofthesledbase. IMPORTANT:RemembertopressthesledbaseFIRMLYagainstthebladesideedgeofthe miterslotwhentrimmingofftheexcessMDF,otherwisethetwohalvesmaynotjointogether properly. Thefrontandrearfencesforthesledaremostoftenmadeofsolidhardwood.However,thereisno guaranteethatthefencewillholdit'sshapeandremaintrueovertime.Forthisreason,Ithoughttip numberthreemadesenseandwasalsoareallygoodidea. Tip#3:Constructthefenceslikeasandwichwiththetopandbottompiecesmadeof1/2" plywoodandseveralmiddlelayersof1/2"MDF.

Thefencesshouldbeatleast3"highand13/4"thick.Thelengthofthefrontandtherearfencescan varydependingonthepreferenceoftheuser.Sincethepurposeofthefrontfenceistosimplyhelp holdthesledtogether,Ioptedforashorterfence.Thisalsoreducedthetotalweightofthesled.My rearfencerunsthefulllengthofthesledbutInotedmanyexampleswherethefencewasaninchor twoshorteroneachendofthesledtofacilitateanglecuts. Finally,myfencesincludeadditionalhardwoodsupportonboththefrontandrearfences.Ontherear fencethesupportprovidesbothadditionalheightandadedicated"pushblock"tokeepsmyhandsa littlefartherawayfromtheblade.IsalvagedthesepiecesfrommyoriginalsledsinceIlikedthelook andfunctionalityandbecausemynewfenceswereonly21/2"tallwithoutthem. Tobuildthefences: 1)RipyourplywoodandMDFpiecestosize 2)Gluethemupusingclamps 3)Whendry,scrapoffanygluesqueezeout 4)Cleanupthethefaces(andendsifnecessary)byusingafinishingbladeandmakingafinecut passonthetablesaw

Theonlywaytogetanaccuratecutistohavetherearfenceperfectlysquare(ata90degreeangle) tothesawblade.Mostoftenasinglesquareissetagainstthebladeandthefencetodeterminethe properfenceposition.ThereisnothingreallywrongwiththisapproachbutIthinkthenexttipmakes theprocessallthemorefoolproof. Tip#4:Usetwo90degreedraftingtriangles,oneoneachsideoftheblade,toassurefinding thecorrectpositiontosecuretherearfence. ThereasonIlikethismethodisthat,ifyourfenceisn'tperfectlystraight,yourbladeiswarpedorout ofalignmentonthesaw,thengettingbothtrianglessquaretothefenceandbladeatthesametime isn'tgoingtohappen. Note:Ihaveamoderatelypricedcontractorstyletablesawand,afterthisexercise,Icametothe conclusionthatmybladewasjustahairoff(maybehalfahair).SinceIwasn'tabouttotakethesaw apartIdecidedtofinishthesledandseeiftheresultswereacceptable.Theywere,soI'llleave perfectiontothoseofyouwithbetterequipmentthanmine. Afterfindingtheproperpositionforthefence,strikeareferencelineonthesledusingavery sharppencil.

Step6:FinalAssembly

Next,youhavetwochoices.Youcaneither: (1)Clampthefencetothesledatthereferencelineandshootasmallnailthroughtheundersideof thesled(ontheendofthefenceoppositethescrewedend).Next,withthefencenowsecuredtothe (/files/deriv/F55/Y39G/HM8CX4E1/F55Y39GHM8CX4E1.LARGE.jpg) sled,removetheclampandmakea testcut*tocheckifsquare.Ifthefenceisoutofsquare,tap thefencewithamallettoslightlyadjusttheangleofthefence,thenmakeasecondtestcut andcheckagain**.Repeatthisprocedureuntilyouobtainasatisfactoryresult.Now,withthefence squaretotheblade,reclampanddrillholesinthefenceusingthepredrilledholesinthesledbaseas aguide.Finally,screwdownthefencewith2"longwoodscrews. or,asIdid...

(2)Ifyouhaveconfidenceintheaccuracyofthereferenceline,clampdownthefence,drillaholefor asetscrewontheendofthesledandscrewdownthefence.Makeatestcutandcheck.Ifyoulike theresults,reclampthefencetothesledandfinishdrillingthemountingholesinthefence.Complete theassemblybysecuringthefencewith2"longwoodscrews. ********************************************************************************************************************************************** *HOWTODOATESTCUT: Atestcutisafoolproofwaytoseeifthesledissetupcorrectly.Simplyripagoodsizepieceofscrap (makingsureithasstraight,paralleledges).Presstheworkpieceagainstthefenceandcutintotwo pieces.Slidethecutedgestogethertoseeiftheyfittogetherwithoutanynoticeablegaps.Ifalllooks good,takeonepieceandflipitover(fronttoback)andcheckthefitagain.Anyerrorinthecutnot visibleonyourfirstinspectionwillnowbedoubledandbemuchmoreobvious.Asshowninthe photos,iftheedgesbutttogetherfirmlywithnogapsthenthefenceandbladearealignedcorrectly. ********************************************************************************************************************************************** **Determiningwhichdirectiontoadjustthefence:Ifthegapinthetestpieceisattherearfence, movethefenceback.Ifatthefrontfencemovethefenceforward.

Step7:Tip5:IncreasetheSled'sversatilitywithalayerofHardboard

Sinceazeroclearancekerfisnecessarytoavoidchipoutwhenmakinganykindofcut,thisnexttip

willdramaticallyimprovetheversatilityofyoursled. Tip#5:Cutpiecesof1/4"hardboardandattachthemtothefenceandsledbasewithcarpet tape.Then,witharegularblade,cutakerfinthehardboard.Atthispointthehardboardis simplyduplicatingthekerfofthesledinprovidingthezeroclearancenecessaryforaclean cut.However,eventuallyyoumaywanttomakewidercutsusingadadobladeorwiththesaw bladesetforananglecut.Thesecutswillforeverchangethekerfsizeofthesledandfence. However,bysimplyreplacingthehardboardwhenswitchingbacktoaregularbladesetto zerodegrees,youcaneasilyreturnthesledtozeroclearancecutting.

That'sthewayitisusuallydone, whichiswhythisapproach 6 intriguedmesomuch.Ilikedthe (/member/KentM/) factthatitallowedmetomill runnerstofitthemiterslotswitha littleplayinthem.Whenthehalves arepulledtogethertherunnersboth pressonthebladesideofthemiter slotsprovidingasmooth,accurate slidetothesled.ThebenefitasI sawitwasthatnowIdidn'thaveto worryabouttherunnersever bindingintheslots,whichcan happenwhenyoumillthemfora snug,slidingfitasrecommendedin traditionalsleddesigns.
