Executive Summary
Since the first automotive production lines went into operation in the last century, car makers have operated dedicated assembly linesone production line for each car model being produced. That simple concept of repetitive production sparked a revolution in efficient manufacturing and fueled a hundred years of automotive success. Today, automotive success is measured by a different manufacturing model: Flexible manufacturing. This paper will present how next generation Manufacturing Operations Management (MOM) solutions can provide automotive manufacturers considerably greater flexibility than a traditional Manufacturing Execution System (MES). Improved agility can lead to better operational performance, greater revenue opportunities and reduced costs. A case study will be presented, demonstrating how a next generation MOM solution can achieve these objectives. .
Introduction
Flexible manufacturing allows auto makers and suppliers to respond quickly to changes in customer demand, and to shift their production as needed to keep plants at full (and profitable) operation. IBM has cited "flexible assembly" as one of the key manufacturing requirements for competing in the coming years. Indeed, the 2006 Harbour Report on manufacturing efficiency cites Hondas ability to shift model production between plants in as little time as over the span of a weekend as a key differentiator in its economic success among OEMs in North America. In a traditional automotive manufacturing model, this type of changeover would normally take months and carry substantial penalties in terms of competitive responsiveness and ultimately, bottom line impact. Production sequencing is also gaining traction as a primary assembly and supply model, making it possible to vary what is produced on the production line without having to maintain excess on-hand inventory. Production sequencing is especially important for manufacturing companies with a highly derived product mix where multiple products are being built from the same base platform. In these operations, production schedules can dictate the sequential build of different models to meet specific customer orders and demand trends. Meanwhile, the automotive suppliers who serve flexible production plants are being forced to change as well. Suppliers must either pre-build the parts and keep the inventory on their shelves, or move to flexible and sequenced manufacturing so they can produce and deliver the production parts as they are needed.

While there are many specific physical requirements including floor design and tooling selection for establishing a flexible manufacturing environment, analysts say automotive manufacturers also must update their factory floors with a truly adaptable, highly flexible nextgeneration approach to manage manufacturing operations. Furthermore, as the need for production facilities in new markets grows, manufacturers need a next generation Manufacturing Operations Management (MOM) solution they can deploy globally and efficiently, without the need for deploying large IT-based teams to remote locations for long periods of time. Just as individual production lines must become flexible, so too must the overall enterprise. To compete in todays highly competitive automotive industry; manufacturers must have the ability to respond wherever demand and market opportunity leads them. What would a MOM solution that supports these requirements look like? It would need to support rapid model changeovers and quick reaction times to meet sequencing and flexibility demands. Greg Gorbach, Vice President of Collaborative Manufacturing at ARC Advisory Group cautions: Manufacturing organizations need to become more agile and adaptive to remain profitable. Those that can react to market changes faster than their competitors can, and adapt their processes to take advantage of those changes, will be at a competitive advantage.
