Static Stress Analysis of CANFLEX Fuel Bundles

Abstract

The static stress analysis of the fuel bundles with a load of hydraulic drag
force is performed to evaluate the fuel integrity during the refuelling service.
The present analysis method has been developed for the structural integrity
evaluation by performing FEM modelling for the randomly aligned bundles in
the fuel channel. The single bundle modelling for the stress analysis of
CANDU-6 standard .fuel and CANFLEX bundle is newly developed in order to
evaluate the fuel mechanical design. The static stress analysis is carried out
by predicting the drag force, stress and displacement of fuel bundle. The
plastic analysis on the single bundle shell/beam model was performed, since
the elastic analysis for 13 bundles 3-D beam model had been carried out. By
the comparison of strength tests and analysis results, the displacement values
are well agreed within 15 %. The analysis shows that the CANFLEX fuel
bundle keep its structural integrity during the refuelling service.

1. I N T R O D U C T I O N
_ The CANFLEX fuel bundle has been developed by KAERI and AECL jointly to
facilitate the use of various fuel cycles in CANDU-6 reactor [1-9]. The CANDU-6
calandria contains 380 horizontal fuel channels. The heavy water coolant passes
through the fuel bundle string contained in the pressure tube. During the normal
operation, the fuel bundles are randomly loaded into the fuel channel under the
on-power reactor condition. As one of the fuel design evaluations, the structural
analysis on CANFLEX fuel bundles with the hydraulic drag load would be an
interesting subject. The hydraulic drag load is generated due to the pressure drop
in channel. For the newly design bundle several hydraulic tests such as pressure
drop, cross-flow, strength, impact and endurance tests are required to verify the
fuel design. In general, the tests require more time, investment and manpower
compared with the analysis. However, both the tests and the analysis are desirable
to compare between the test and analysis results for further design improvement.
The present stress analysis is considered in static load due to the hydraulic drag
force during the refuelling. The drag force is caused mainly by the flow blockage
in the cross section of fuel bundle components and by flow on the friction of fuel
element surface. This force can be varied with the number of fuel bundles,
alignment of bundles and flow rate in channel. The pressure drop data measured
in the test can be applicable to predict the drag force, respectively. In this work,
the structure analysis is carried out with the ANSYS code [10]. A reliability of
FEM modeling for CANFLEX bundle string is also studied under several load and
constraint conditions. The stress analysis method is established by an appropriate
FEM modelling for the complicated CANFLEX fuel bundle string in the fuel
channel. The plastic calculation for single bundle shell/beam model w a s performed,
since the elastic calculation for 13 bundles beam model had been carried out. It
predicts the stress, force and displacement behavior on fuel bundle components
under single side-stop and double side-stops condition.

2. LOAD A N D S T R U C T U R A L M A T R I C E S
2.1 Hydraulic drag load
The pressure drop through the fuel string in a CANDU-6 channel occurs mainly
along the inner surface of pressure tube and fuel bundles. It is composed of the
skin friction loss APFnction and form loss APForm . The skin friction is caused by

the surfaces of pressure tube and fuel elements. And the form loss is caused by
the bearing pads, spacers, buttons and endplates. The total pressure loss along the
fuel string in the channel is given as,

where, c is skin friction correction factor, L, total fuel bundle length, f, friction
factor, K, total form loss factor in channel respectively. The hydraulic drag load is
mainly due to the pressure drop through the fuel bundle string in channel.
This load affects reaction force at the side-stops which supports the fuel bundle
at channel flow outlet during refueling service. The double side-stops contact the
eight outer elements of the last downstream bundle. Since the upstream ram
control system is designed to reduce the force to zero when the side-stops are
activated, the load on the side-stops is normally equivalent to the hydraulic drag.
The hydraulic drag force depend on the flow rate and the number of bundles in
channel flow.
2.2. Structural Matrices
The principle of virtual work states that a virtual(very small) change of the

3.

STATIC STRESS ANALYSIS

3.1 A n a l y s i s Modeling
3.1.1 B e a m Model for 13 Bundles in Channel
The fuel bundle string in the channel shall be modelled to investigate its
structure response and behavior in the hydraulic drag condition. The present fuel
string is consisted of 13 fuel bundles in channel. Fig. 1 shows an overview of
the fuel bundles contacted to side-stops in a fuel channel during the refuelling.
The schematic views of CANFLEX fuel bundle and its end are shown in Fig. 2
and Fig. 3, respectively. The side-stops contacted with fuel outer ring are shown
in Fig.4. The hydraulic drag force is assumed to be applied uniformly on each
bundle spacer pad location as an axial load. The bundles are assumed to be
located horizontally in same line which the rod elements(string) are collinear. The
endplates of adjacent bundles are in full contact. The fuel string is allowed to
move in axial direction only and buckling under the drag load is restrained.
The finite element model of CANFLEX 43 elements fuel string is a beam model.
Endplates, fuel rods and side-stops are modelled as beam elements with different
material properties. The endplates of all the bundles are modelled with 3~D elastic
beam element. The welds of endplate to fuel elements(rods) are modelled the same
3-D elastic beams with rigid properties which are given by higher Young's
modulus than the endplate Young's modulus. Fuel elements in the bundle are
modelled as 3-D elastic beams with properties of element included in sheath and
meat. The length of each element is divided into six segments. This fine elements
is expected to obtain proper displacement. And the spacer pads and inter bundle
elements are modelled as rigid truss elements with 3 translational degrees of
freedom. The adjacent endplates of two fuel bundles are interconnected with rigid
beams. These inter bundle connecting elements between the bundles are rigid truss
element and transfer the axial forces only.
The downstream bundle #1 contacted to the side-stops have axial displacement
restrained so that the Uz translation is fixed. The centre node on each of the two
endplates of all fuel bundles have their transverse displacements(Ux, Uy)
restrained to fix these nodes in spacers. The hydraulic drag force is applied
uniformly as a point axial force on the 43 nodes representing the spacer pad of
each bundle. The fuel string beam model for 13 bundles is shown in Fig. 5. Fig. 6
shows the drag forces given by boundary condition at each bundle. And Fig. 7
also shows the six segments of each bundle through 13 bundles.

3.1.2

Shell/Beam Model for Single bundle

Single bundle for downstream #1 bundle is modelled by combined shell and


beam element. Both endplate of the bundle is assumed to be 3-D shell and 43 fuel
rods are considered as 3-D beam elements. The finite element model of CANFLEX
43 fuel string is a beam model. Fuel rods and side-stops are modelled as beam
elements with different material properties. Both endplates of single bundle are
modelled with 3-D elastic and plastic shell element The length of fuel rods is
divided into six segments. These fine elements are expected to obtain proper
displacement. The hydraulic drag forces obtained by previous 13 bundles beam
model calculation are applied as a input load force on the 43 nodes representing at
junction between the fuel rods and upstream endplate of bundle. Fig. 8 shows the
shell/beam conbination model for single bundle and Fig. 9 shows the fine node
model for the endplate.

3.2 Stress Analysis


In order to choose an appropriate modelling for the fuel bundle string in the
channel, the analyses were performed by using the various elements and constraint
conditions. To verify the modelling simulation of CANFLEX bundles, the analysis
results were compared with that of KAERI mechanical strength testtll]. Both the
maximum displacements at endplate are founded to agree within less than 0.5 mm.
Therefore, it is appropriately enough to study the stress analysis by using the
developed modelling. The overall analysis method and procedure is shown in Fig.
10. The 3-D analysis beam model I for 13 bundles consists of 8,450 nodes and
11,085 elements for the input of ANSYS code. The shell/beam/shell model II for
single bundle composes of approximately 1,200 nodes. The static analysis was
calculated first so as to find the drag forces and displacements behavior on 13 fuel
bundles modelled as 3-D beam and truss elements. The present analysis is
considered normally to withstand hydraulic load against double side-stops
contacted with 8 fuel elements and single side-stop contacted 4 fuel elements. The
hydraulic load for double side-stops is considered to be 12,010 N [12] as same 1.6
time higher than the maximum operation load. The load for single side-stop is
~ also considered to be 7,360 N [12]. The elastic analysis for 3-D Beam/Truss
element was done for predicting the drag force and stress components behavior
through the fuel bundles in channel.

In addition, the downstream bundle #1 should be conformed to the structural


integrity for the higher drag force load. The elastic and 2-step plastic analyses for
single bundle model were performed by modelling the endplate shell into the fine
segments and by using the drag force values which had been obtained in previous
3-D beam element analysis.
The important source of static load in the bundles is the axial drag force
generated by coolant flow. As one of the structural analysis of 13 fuel bundles
model. Fig. 11 shows the drag load distribution through 13 bundles. The outer ring
elements of bundle in the downstream bundle #13 carry higher load values, while
the intermediate ring and inner rings have lower load values. This indicates a load
transfer of 90% from the inner and intermediate rings to the outer ring, because
the load transfer the inner and intermediate ring elements are not supported at
double side-stops. Drag forces of downstream endplate welded at 43 fuel elements
are shown in Table 1 for single and double side-stops by 3-D beam model.
Table 2 is given in the maximum stress on the downstream endplate of #1
bundle calculated by 3-D elastic beam model under double side-stops condition.
Table 3 shows the stress intensity value on the downstream endplate of single
bundle calculated by elastic shell/beam combination model. As a elastic beam and
elastic shell/beam combination analysis, the stress values is presented to be higer
than that of yielding stress in endplate material. It is explained that the endplate
is predicted to be deformed slightly in local area. Therefore, the plastic analysis
for shell model should be performed for predicting over the elastic region behavior
of fuel bundles. It explains that a large force is given at the endplate of the last
#1 bundle. Several plastic analysis through 2,000 N to 13,500 N drag forces under
single and double side-stops condition were carried out to predict the structural
integrity and obtain the displacement values of" endplate.

4. RESULTS AND DISCUSSIONS


Fig. 12 for double side-stops and Fig. 13 for single side-stop show the slightly
deformed configuration of bundle #2 and #1 downstream near to side-stops nodes
calculated by elastic beam model. The displaced shape of bundle #1 looks more
deformed than that given in bundle #2, because the drag load given in bundle #1
- is much higher than that of bundle #2. The stress intensity contour calculated by
elastic shell model on the endplate is shown in Fig. 14 for double side-stops and
in Fig. 15 for single side-stop. As shown in Fig. 14, the dense region is presented
as higher stress intensity concentration distribution around the double side-stops.

Fig. 16 shows the deformed shape for step I by plastic calculation under drag
load Fz(total)=12,010 N, and Fig. 17 shows for step II results without load
Fz(total)=0.0 under double side-stops. The step I is same as the reactor operation
condition with Fz load and the step II is same as the out-reactor condition
removed from the reactor. Fig. 18 and Fig. 19 show the deformed shape for single
side-stop under step I and step II, respectively. By plastic shell/beam analysis, the
stress contour presents in Fig. 20 for single side-stop and in Fig. 21 for double
side-stops under step I.
The displacement value of endplate after the plastic analysis is important to
evaluate the structural integrity of fuel bundle. The displacement values of #1
bundle downstream endplate which the plastic analysis was calculated by step I
with Fz drag force same as the reactor operation and step II without drag force
same as the outside condition are given in Table 4. The displacement values at
fuel sheath/endplate junction are given in Fig. 22. Fig. 23 shows the displacement
profile according to the various drag load condition under double side-stops
condition. It is shown that the plastic deformation of endplate does not occur at
8,700 N drag load which is than 0.1 mm as shown in Table 5. Table 6 shows the
measured value 0.37 mm due to plastic deformation by mechanical strength tests
and the calculated value 0.33 mm due to plastic deformation under outside
condition after Fz=12,010N load. It is presented to be in good agreement within 15
% shown in Table 6. Fig. 24 shows the displacement profile according to the
various drag load conditions under single side-stop condition which is considered
as 4-elements contacted at single side-stop. The plastic deformation of fuel bundle
was not caused at lower than 4,500 N. The displacement value increases rapidly
as high drag force. Under 7.360N load, the measured value by strength test
contacted 5-elements at single side-stop was shown as 0.42 mm, however, the
single side-stop was originally designed to be contacted 4-elements at side-stop.
The analysis result calculated by 5-elements contact model was given as 0.36 mm.
It is shown to be good agreed within 15 % under single side-stop condition.
Under the design basis drag force, the endplate was shown to be slightly
displaced
less than 0.5 mm under double side-stops. Under single side-stop
condition, the displacement value calculated by plastic shell modelling also shows
less than axial displacement Uz=0.8 mm compared with endplate diameter D=92
mm. Based on the past experience, it is judged that the endplate structure
integrity maintains with the maximum displacement less than 1 mm. Therefore,
the CANFLEX bundle strength is enough to keep its structural integrity for
CANFLEX bundle during the refuelling.

5.

CONCLUSION

The static stress analysis model for complicated CANFLEX fuel bundles in the
fuel channel was newly developed by the various analysis method. The analysis
results were obtained by model I for 13 bundles and model II for single bundle
due to hydraulic load in channel. The plastic analysis by single bundle shell/beam
model is performed as several drag force variation.
The calculated displacements for downstream #1 bundle endplate is compared
with the mechenical strength test results under the design basis load of single and
double side-stops. The displacement values are well agreed within 15% of the
experimental values However, no significant effect on the overall endplate structure
was observed. Therefore, the CANFLEX fuel bundle strength is enough to keep
the integrity. It would be concluded that the CANFLEX bundle is assumed to be
safe under the design basis drag load. The stress analysis will be continued for
further study to improve and optimize the fuel design.

Abstract
The static stress analysis of CANFLEX bundles

is performed

to evaluate the fuel

structural integrity during the refuelling service. The structure analysis is carried
out by predicting the drag force, stress and displacements of the fuel bundle. By the
comparison of strength tests and analysis results, the displacement values are well
agreed within 1 5 % . The analysis shows that the CANFLEX fuel bundle keep its structural
integrity.
