Chapter 1. Overview

1. Scope of use
In the modern times moving toward high industrial society, the need of electricity is
increasing day after day as a power source of public facilities and industrial production
facilities. Therefore, generator powered by diesel engine is well used in the area which
utility power is not properly supplied or in the event of power outage.

1.1 Overview
This generator comprises Diesel or Gas engine, Alternator, Control panel , Fuel tank and
other equipments. Diesel engine and main body are directly connected and installed on bed
Frame. And, it is designed for operator to control and monitor the operating status of
generator at a glance.

1.2 Standards
This product is made in conformity with drawing or specification which are designed under
the provision of KS and NEMA.

2. Inspection and cautions


Before working on this generator, be sure to read the accompanying manual and understand
how to operate. To operate properly, please inspect the followings

1) The exposure to high humidity, impure dusty or rain may cause defect on Panel,
Engine or Main body. Please keep it in dry and clean place.

2) Checking engine oil level(Daily), pull and check the oil level gauge. If the oil level
indicates between MAX and MIN, it is good. If the gauge is lower than MIN, fill the oil
through the oil inlet or change the oil, if necessary, after checking the level of pollution
and viscosity.

Cautions)・ Please check the oil level after 5~6 minutes from the refill. Immediate
check may show incorrect oil level.
. Please check the oil level before the engine starts or 30 minutes after the
engine stops while the generator be levelled out.
. Normally the oil and filter should be changed based on each 250 hours of operation.
But, in the case that the generator is used only for emergency, they should be
changed between 6 months and a year upon the level of sulfur.

3) When the V-belt is loosen, adjust the belt as follows.
Press the belt down to 10~15mm with 10kg pressure and fix the bolt and nut.

4) Prepare a fire extinguisher, telephone number of a near hospital and fire station, and first
aid for a emergency.

5) Be sure to suspend the battery power or turn the power switch off before checking the
electricity.

6) Check the battery charge once a week.


Check the voltage and current being charged. The voltage should be charged between
24V and 30V.

Caution)・ When you check the battery and repair the electric system, make sure that the
charging switch and start-up switch are off and jump cables are disconnected.

・ Check if the battery terminals are loose or not. Any foreign substances or
rust should be removed.
The white powder around the corroded terminal should be cleaned with hot
water. Serious corrosion on the terminal should be wiped out with brush or
sandpaper and be greased to prevent further corrosion.

7) Do not start engine by short-cut of start motor. it may the cause of malfunction of start
motor.

8) To fill Fuel Tank with fuel, stop the engine and keep away from cigarette light and other
flammables.
・Inject the light oil properly and discharge water or filth if any.
・The Fuel filter must be changed based on 250 hours of operation. When it is idle for
over 6 months, it should be replaced within over 6 months to a year.

9) Do not repair while the engine is working and be sure to wear gear such as safety
shoes, earplug and helmet to repair the equipment.

10) To open the cap or valve of coolant, stop the engine and wait until the engine gets
cooled down enough, and open slowly. Otherwise, it m a y c a u s e a s e r i o u s i n j u r y .

11) Do not separate the battery while the engine is working.


Once you separate the battery, it generates instant voltage which may cause performance
down of regulator or malfunction of circuit boards inside of the Control panel.

12) When the element of air cleaner is contaminated by dry dust, blow up the dust with the
compressed air (7Kg f/Cm2 or under 685KPa) from the inside to the outside. Blow the
compressed air from the inside along with the pleated area and evenly up and down.

Caution)・Do not hit the element on the hard object to remove the dust.
・Replace the cleaner within 500 to 1,000 house upon the pollution level and inhalation
of dust or sand. The emergency generator must be changed in every 3 years.

13) To extend the life of equipment and maintain best working condition, it is important to
perform the scheduled maintenance and inspection.

Chapter 2. Operation the equipment

2. Operation

2.1 Overview
a. Operation condition
(1) Air temperature : -10℃ ~ +40℃
(2) Relative humidity : below 85%
(3) Installation condition
・Should be free from dust, sand, shock and other foreign substances.
・Proper ventilation system enough to cool down the heat from the engine and generator.
(4) Altitude : No more than 1,000m
(5) Location : ○ indoor ○ outdoor
b. Trial operation
(1) Run a trial for less than 5 minutes a month in idle status
(2) At every 3'rd trial operation, run trial for 15 minutes with maximum 30% of load.
(3) Beside the regular trial operation, it is recommended to run trial with over 30% of load at
times.
・Above trial operation is the best for the emergency generator. At site that you can not
make load test, Do not run the trial over 5 minutes in idle status.

2.2 Function of Control panel


a. Control panel mounted on generator
Being mounted on the set of engine generator, it comprises devices to start and stop the
engine and control the speed, and it is equipped with the various gauges monitoring the
operation status, suspension function and alarm lamp in case of overheat, oil pressure
drop or over speed.

b. Control panel separated from generator
(1) Engine mounted control panel
It is mounted on the set of engine generator and possible to operate on the mounted
panel as the control switch of generator and mechanical protection function are installed.
But it is recommendable to control on separated panel because the electric protection
relay is attached on it.

(2) Separated control panel


a) There are gauges and relay for monitoring the power and load quantity
b) When the commercial electricity suspended or recovered, the engine can be automatically
started or stopped.
c) It can start or stop manually.
d) Input or interruption of load can be done automatically or manually.(classified into
NFB.ACB.and VCB)
e) Various relays and safety devices are built in.
f) Automatic voltage regulator and automatic start-up suspension system are built in.
g) Other safety devices and components for automatic operation.
c. Function of automatic operation device
(1) Generator mountable type
a) Suspension of the power being used is detected by UVR or it detects when the
commercial electricity (220V) is suspended.
b) It starts the generator upon verification the power suspension while distinguishing from
instant power suspension.
c) It tries to start the generator 3 consecutive times ( for 30 seconds) just in case of failure
at first time.
d) Once the generator runs in normal condition, the emergency power is supplied through
MCCB.
e) It resets UVR when the commercial electricity or after confirming that 220V is recovered.
f) It stops the engine after running idle for randomly established hours.
(2) Generator separated type
a) UVR detects the suspension of the power being used.
b) It starts the generator upon verification the power suspension while distinguishing from
instant power suspension.
c) It tries to start the generator 3 consecutive times ( for 30 seconds) just in case of failure
at first time.
d) Once the rated rp m count and the rated voltage are confirmed by the generator start-up,
it supplies the emergency power as the circuit breaker is automatically input.
e) It interrupts the circuit breaker automatically when the commercial electricity is recovered.
e) It stops the engine after running idle for randomly established hours.

2.3 Operation of the generator
a. Arrangement before start-up
(1) Check if the generator set is well maintained before operation.
(2) check the fuel l e v e l in Fuel Tank and refill the fuel if it is insufficient.
(3) Check the oil l e v e l and refill it, if necessary, while checking the oil level gauge.
Exchange the contaminated oil to new oil.
(4) Check the coolant l e v e l and refill it , if necessary. The cap of radiator must be tightly
closed.
・Coolant heater must be "ON" and be preheated so that the engine can work at any time
for the seasons.
(5) Check the rust around the battery terminal and the connection status. Tighten it when it is
loose.
(6) Check the connection status of load terminal.
(7) Check the wiring connection status.
(8) Check the lock-up status of bolts and nuts on each part.
(9) Ch e c k a n d c l e a r any tools are placed on the generator set.
b. Operation method
(1) Manual operation
(a) Start-up
1) When you operate on the generator mountable type, turn the start-up switch to start the
engine and place the switch to operation position.
2) When you operate on the generator separated type, press the start-up switch to start
the engine.
* Hold down the start-up switch until you hear the sound of working.
3) If the engine does not start properly, try again after you confirm the start-up motor
completely stops.
Caution) Do not try over 10 seconds. It may cause damage on the start-up motor.
(b) Operation
1) Monitor the oil pressure gauge. If the oil pressure does not reach to sufficient level, stop
the engine immediately and re-start after confirming the cause.
2) Check if any abnormal condition while operation. (any leakages or abnormal noise)
3) Check of the voltmeter and frequency meter are maintained at the rated.
4) Input the load if no abnormal conditions were found on each gauge.
(Be sure to input the load with large start-up current.)
5) In the case that there is the separated control panel, start-up on the separated control
panel.
(c) Suspension
1) When you stop the engine, be sure to intercept the load.
2) After the engine completely cooled down, place the key switch to OFF, toggle switch to
stop position or press the stop button in case of push button type for suspension.
3) In case of the separated control panel, just press the stop button.

Caution) When you operate on the separated control panel, be sure to position the key
switch of the partial control panel to OFF status
(2) Automatic operation
Position the auto-manual switch to AUTO.
(a) Operation
1) It automatically starts the generator upon verification the power suspension while
distinguishing from instant power suspension.
2) When the KEPCO electricity is suspended, it starts automatically and generates the rated
voltage while maintaining the rated rev count.
3) Onc e the rated voltage is secured, ACB is automatically input.
4) The emergency load of the generator is input.
(b) Suspension
1) When KEPCO electricity is supplied again, it switched the generated electricity to KEPCO
electricity within the compensated times upon confirming its recovery.
* Generally ATS is designed as KEPCO oriented. Therefore, once KEPCO electricity
restarts supplying, it automatically switches to KEPCO electricity independently from
its operation.
2) Stop the engine after idle operation for randomly established hours. (for engine cool
down)
3) As automatic operation performs start-up->input->interrupt->suspension upon the phase
power signal, it is unnecessary for separate control.
(3) Parallel type
* The location which two generators are connected and loaded in parallel.
(a) Operate two generators (Ⅰ,Ⅱ) in parallel.
(b) Sequence of parallel operation
1) When one generator exceeds the rated load, the other starts its operations.
2) Check the synchronization status of power source of existing input generator and
the generator ready for input.
3) Once synchronized, operate in parallel by inputting main circuit breaker.
4) When it is possible to run one generator due to reduction of load level, interrupt the
main circuit breaker and stop the engine.

2.4 Operation under special condition


Special condition means when it is abnormal condition to run the equipment such as high
temperature (fierce heat season), low temperature (fierce cold season), sabulous area, waterish
area or saline area

a. Operation at high temperature (winter season)


(1) Fuel and engine oil
・Use oil for winter season, with lower SAE (SAE #10)
・Use oil with lower freezing point.

・Keep the fueler from humidity, snow or ice.
・Use the mixed low-sulfur crude oil with over 20% of high liquid additives and fill up the Fuel
tank not to be condensed.
(2) Coolant
・When you refill the coolant, pour slowly inside up to optimal level.
・Operate coolant pre-heater in advance.
・As the anti-freezing solution has attribute resolving the remained coolant, it should be
changed after 3 years operation.
・The mixture of the undiluted coolant (40%) and water (60%) sustains unfreezing under -20C
・Use non-transformable anti-freezing solution.
・For anti-freezing solution, mix with fresh water and anti-rust solution and pour them into
radiator slowly.
・Before using anti-freezing solution, clean up the cooling system with water.
(4) Storage battery
・Low temperature may reduce the capacity of a storage battery. Save the energy from the
storage battery as possible as you can and protect it from the cold.
.Check connection cable and load cable to storage battery.
・Check if the storage battery is automatically charged and avoid it overcharged.
(5) Operation
・Before operation, inside of engine cylinder must be sufficiently preheated by using preheated
plug. (in case that preheated plug is attached)
・During the severe cold season, it is often difficult to start up the engine by the deterioration
of battery capacity, Unless you start within 10 seconds, wait for 2 minutes and try again.
Run pre trial operation before input load.
(6) After operation
・To prevent freezing, discharge the dregs accumulated in fuel system.
・Fill up the Fuel Tank to prevent freezing.

b. Operation during severe heat season (summer)


(1) Fuel and engine oil
・Use engine oil with high viscosity. (SAE #30)
・Fill the fuel by 2/3 of Tank considering the rate of expansion.
(2) Storage battery
・The battery is easily discharged at high temperature. separate the storage battery from the
engine and place it in cool area.
・Keep the battery in cool and low temperature and free from rain, snow and direct sunlight.
(3) Coolant
・Fill the fuel system properly with clean water.
・Use fresh water as coolant. Do not use alkaline or saline water.
・Clean up the substances within the circulation pathway of coolant.
・Check whether water thermometer operates properly.

(4) Operation
・Check the coolant thermometer and oil pressure gauge to prevent overheating.
・When the engine overheated, lower the speed while removes the load slowly so as to cool
the engine down slowly. It is dangerous to pour cold water or suspend the engine
immediately. do not open radiator cap right after the engine is halted.
(It is very dangerous because the hot boiling water spouts by the pressure.)

c. Operation in dust or sandy area.


・Sprinkle water on the ground rest dust or sand should wave in the air.
・Clean and exchange often the fuel filter and the element of air conditioner..
・Clean the fan cover and the grill often not to be stained by oil.
・Keep the oil in the clean area.

d. Operation in saline or humidity area.


・As salinity eats rust, keep clean.
・Paint the peeled area with the authorized paint.
・Paint the anticorrosive on the exposed part of metal.
・Remove the humidity always.
・Cover with waterproof cover while the equipment is idle.

Chapter 3. Preventive maintenance and diagnosis

3. Preventive maintenance and diagnosis

3.1 Preventive maintenance


a. Overview
Preventive maintenance refers to regular inspection activities to prevent the generator from
serious damages or break down and make the generator always available through recording and
analyzing the status of the generator.
b. Scheduled preventive maintenance
For effective preventive maintenance, make a regular maintenance schedule( daily, weekly,
monthly, quarterly and yearly).

・Daily maintenance
Daily maintenance should be scheduled and performed every day which includes the inspection
before, during and after operation.
・Weekly maintenance
Weekly maintenance should be performed 1~2 times per week which includes daily
maintenance activities.

・Monthly maintenance
Monthly maintenance should be performed every month and not be overlapped with weekly
maintenance plan.
・Quarterly maintenance
Quarterly maintenance should be performed every three months and not be overlapped with
daily and monthly maintenance plans.
・Yearly maintenance means the detail inspection performed by engineer according to the
maintenance manual
c. Way of preventive maintenance
・Perform inspection, cleaning and adjustment only.
・Preventive maintenance scheduling should not execute passing schedule because it is
maximum.
・Any defects discovered during the preventive maintenance must be recorded on the
maintenance report, and maintained and adjusted at any time.
・For the defects requiring repair or disassemble, contact the manufacturer or professional
service center.
・Inspection must be tight and accurate.

3.2 Diagnosis
a. Overview
Before you repair the defects or unsatisfactory operating status of the generator set, you should
analyze and diagnose the cause to make the generator work in normal state. Once you define
the cause of the defect, repair it referring to diagnosis checklist on this chapter. Timely
treatment before it damages the equipment may extend its longer life.
b. Diagnosis checklist
(1) Generator does not establish voltage.

Chapter 4. Generator maintenance

4. Generator maintenance

4.1 Body maintenance (GENERATOR)


a. Explanation
(1) The main generator comprises the stator and the rotator. The rotator, which the field
winding is affixed, creates current magnetism while receiving DC current from the
self-exciter armature and the stator, which the armature winding is affixed to inside of
stator housing, creates the electric current on the armature winding by magnetic flux and
relative reaction.
(2) The rotator consists of rotation axis, field coil and parts connected directly to engine such
as coupling, flexible plate and cooling fan while the stator consists of stator housing,
armature core, and armature coil.
(3) Armature, which is molded with other coil by inserting coil into the slot of iron core which
is assembled in the housing which both ends are compressed by piling up thin silicon steel
plate, is connected to voltage cutting terminal block.
. (4) The field system is connected to magnetic pole by inserting the axis in the compresses
status by piling up several thin silicon plates and winding field coils on it.

b. Disassembly
(1) Loosen the fixing bolts connected to the housing of engine fly wheel and the mounting
bolts on the support.

(2) Lift the stator housing to the rear while keeping it horizontal by using a hoist or other
device to lift.
(3) Loosen the bolts connected to the engine fly wheel and the flexible plate and separate
generator part from the generator set.
(4) Loosen the bolt and separate the exciter housing.
(5) Separate the rectifier circuit board from rotation axis.
(6) Separate bushing nuts of the exciter.
c. Repair, inspection and exchange
(1) Check if any crack or damage on the generator housing and dust or foreign substances on
fan cover
(2) Check if any crack or damages on the exciter frame or exciter bushing. Replace the
defectives if any.
(3) Check the rectifier on circuit board and replace the defectives if any.
(4) Check if any abrasion or damages on the bolts and nuts and replace the defectives if any.
d. Greasing
(1) Greasing on the bearing of the generator.
(2) To grease on the bearing through the grease inlet on the top-middle of bearing cover..
e. Cleaning
(1) Clean the disassembled parts using the authorized solvent and dry them up fairly.
(2) Do not use the solvent to clean the anti-dust rubber. Instead clean with fresh water or
cloth
(3) Check if any crack or damages on each connectors and hole of bolts
(4) Clean and dry the surface of each part.
f. Assembly
(1) Assemble the parts in order after repairing.
(2) Assemble the parts tightly in the right position.

4.2 Maintenance of Engine and Control panel


a. Function and structure
The control panel consists of the various meters, control devices and the related parts. As
these units are electronic parts grounded in a separate box, they are strong against the
external impact and semi-permanent with rapid response.
b. Checking and cleaning
(1) Check if any damages, crack , corrosion or any loose parts on the control panel.
(2) Check if any damages, crack , corrosion or any loose parts on each part.
(3) Check if any damages or aging status on each meters while examines the indicators are in
the right position.

(4) Check the working status of each switch.
(5) Take off the corroded parts and coat with the authorized paint after cleaning neatly.
(6) Exchange the damaged meter and the connection wiring if any break or aging.

4.3 Maintenance of the Base


a. Function and structure.
The housing is made with steel being melded to keep the engine and the generator firmly.
b. Inspection and cleaning
(1) Check if any damages, cracks, corrosion or paint-peeled area on the weld zone and
connecting
(2) Weld the crack on the weld zone and fasten the connecting parts. Peel off the corrosion
and paint on it with the authorized paint.

4.4 Safety instruction


It is important to keep the safety instruction in any working environment. Be sure to keep
the following safety instruction to protect from the electric shock.

a. The electric work must be performed under the power interrupted. Especially except the case
authorized as necessary, do not work on the live wire. It may cause of the electric shock
disaster.
b. Be sure to confirm that no voltage exists before you start work and earth by breaking the
circuit. It is to prevent from disaster that might be caused by crossing or inducing from the
other electric lines.
When attach ground connection line of electric road, must attach in earth side certainly.
When remove, remove in electric road side in contrary.
This is to prevent that ground connection of electric road is grounded in human body when
is contacting in earth wire.

c. During the work, be sure to lock the switch and mark do not apply electric current.
d. Only authorized person should work on electricity ( certified person only)
e. While the electric current is applied, do not enter to the area not permitted.
f. Do not touch the electric devices with wet body.
g. Access to the surrounding of high tension electricity is too dangerous. When you work under
active current situation, be sure to follow the direction of the authorized person.
h. Before you turn the power switch on, contact the responsible person to secure the safety
sufficiently and then turn the switch on. Especially it needs more attention in the place distant
from the working site. And check if any tools (driver and pincers ) were left on the control
panel on inside of the equipment.

4.5 How to use the battery
The life of storage battery depends on how many times it is recharged or discharged. If you
use the recharging cycle after discharging it up to the level of rechargeable, you can use only
200 cycle. But if you use the recharging cycle after discharging the battery to 30%, the life of
the storage battery may extend to over 1,200 cycles. Therefore, avoid the battery to be over
discharged and charge the battery immediately after it discharged 80%.

As the generator emergency only (in case of auto and semi auto) is seldom discharged except
the natural discharge. it always is in the full charge state and being recharged at constant
cycle by automatic recharger. As the commercial generator (manual type) is recharged by
alternator mounted on the engine, it repeats recharge at large capacity. Therefore, when the
generator is left idle for a while, it is recommendable to recharge the battery in every month.
a. Daily inspection and measure
(1) Check the level of electrolyte and refill if necessary.
(2) Keep the surface dried and remove the dust on it.
(3) If the terminal was degraded or oxidized, remove the oxide and coat it with nonmetal
greese.
(4) Avoid the direct ray of light and keep in dried place under the normal temperature.
(5) Recharge it every month when the equipment is kept in custody.

1. Main Functions
The digital controller providing a means of monitoring generator set operation and causing the
engine to automatically shutdown in the event of a critical condition arising with digital controller.
The digital controller is a microprocessor based complete generator set control and management
package.
The operator can trouble shooting beforehand for light failure, because the "WARNING" LED is
lighted on the digital controller before engine stop by fault signal, when occur light failure. The
Power Factor meter, kW meter, kWH meter are supplied as a standard, compare to thing which
are supplied as an option in analogue controller.
