The most important benefit of 3D sand printing is the speed of
the process. “In a nutshell, if you look at the traditional way of
making a casting, you are months out before you get your first
casting, and with 3D sand printing you can have a casting in a
matter of days to a couple of weeks,” says Paul Susalla, Ford’s
section supervisor for rapid manufacturing.
If you are using tooling, it might be four months down the
road before you get your first part and realize that it’s not what
you want, he explains. Then the tooling must be changed.
“If you look at the product development cycle, Ford, GM and
Chrysler only give you X number of months to years to put it
on paper and then get it on the street,” he says. “As an engi-
neer, you only have a certain amount of time to get your part
right. The traditional method might give you only three shots
at getting the part right, but 3D sand printing allows you to
create multiple iterations at the same time because you are not
committed to tooling.”
According to Susalla, instead of one design, you’re looking at
five to six designs right off the bat, and then, within a matter
of weeks, you can have already tested those five or six designs,

Modular Side-Action System—KOR-LOK®
The KOR-LOK® Side-Action System provides large pre-loads and ther-
mal compensation to core slides by the use of a dual-action, locking
intensifier at the end of a stroke. The threaded housing supports the
intensifier and the integral cylinder mechanism, and then transfers
the load between the mold base and the core slide through a set and
pull action.
To set the KOR-LOK, the rod is extended using pressure. As the
slide contacts the stop at the end of stroke, the locking segments
are forced into the rod groove by hydraulic pressure on the locking
slide. As the segments are squeezed, the rod and slide are compressed
forward against the stop under very high forces—removing flex and
thermal size variations. The final locking slide movement activates the
set sensor.
During the pull action, retracting pressure forces the locking slide
clear of the segments, allowing them to disengage as the rod and slide
are pulled. When fully retracted, the rear pull sensor is activated.
Additionally, the KOR-LOK can pull at any time, at any angle. It is
not a regular cylinder. It is free of plate movement and has controlled
pre-load stability, with on-the-fly adjustment. It can be adjusted in
critical areas without having to take the mold apart, which results in
less downtime. And, since the KOR-LOK is attached to the outside of
the mold, a smaller mold base can be used. This means the mold can
run in a smaller press—with less cycle time. Depending on the mold,
it can be as much as 15 to 30 percent.

capabilities at its three North American manu-
facturing centers in Windsor, Ontario, Canada;
Youngwood, Pennsylvania; and Greenville,

enables the Michigan manufacturing center to

Walter Titex X•treme line of
standard deep-hole drills can now
reach a drilling depth of 50 x Diameter.
Walter has expanded its range of tough, reliable and long-life
standard solid carbide deep-hole drills with the introduction of
the Walter Titex X•treme D40 and the X•treme D50. Previously,
the standard range of XD drills reached up to 30xD, with longer tools up to
70xD available as special versions. Now, however, with the introduction of the
X•treme D40 and D50 with their 40xD and 50xD drilling depths respectively,
that standard range has been significantly increased. Walter’s XD technology
(XD stands for extremely deep) enables holes to be drilled in one operation
without pecking, in steel, cast iron or non-ferrous metals.
Built with the latest production technology, the new X•treme D40 and D50
drills also have an advanced TiALN-tip coating for a long tool life. Additional
features include internal coolant channels for optimum heat dissipation and reli-
able chip evacuation. The latter is also supported by polished flutes. Four margins
keep the drill exactly on its intended course. These features ensure a high level
of process reliability, even with angled hole exits or cross holes. A high-pressure

Hurco Leads 5-Axis Revolution
Hurco is leading the 5-Axis Revolution, a technology that is
becoming increasingly important for mold makers. While a vast
majority of mold makers have relied on 3-axis machining cen-
ters in the past, 3-axis machining has limitations, especially for
deep cavity molds or tall core molds.
Deep-cavity molds require long, skinny tools—to minimize
chatter and prevent tool breakage, you have to slow down the
feed rates. Often, you can’t achieve the quality of surface fin-
ish you need using 3-axis machining for mold work. For fine
finishing operations, especially on small diameter molds, 3-axis
machining can make the process more difficult than it needs
to be.
With simultaneous 5-axis machining, you can use shorter,
stouter tools, which means you can push faster with increased
feed rates. Using simultaneous 5-axis machining for mold work
means you can take heavier cuts and z-depths aren’t a problem.
All of this results in shorter total machining time.

The LUMEX Avance-25, the world’s first and only metal laser
sintering hybrid milling machine, provides one-machine, one-process
manufacturing of complex molds and parts. It offers a 65 percent
reduction in manufacturing time and a 50 percent cost reduction
compared to traditional milling. CAD/CAM software is used to build
conformal cooling channels and vent points, which eliminates hotspots,
shrinkage and warpage—resulting in the most consistently accurate parts.
