1 Service at a Plant

This section presents measures for ensuring availability of a PCS 7 system.

Information on fault-tolerant systems can be found in the Process Control System
PCS 7; Fault-Tolerant Process Control Systems manual.
Using information in this section, you should be able to do the following:
• Preserve the specified condition of a plant (adhere to maintenance intervals,
replace batteries, etc.)
• Optimize the plant and prevent faults (update firmware, eliminate possible
known error causes, etc.)
• Minimize required downtimes due to faults (provide backups, etc.)

Note to Reader
Topics in this section are divided into topic areas. The following information is
provided for each topic area:

What? What is described?

When? When can you perform this action?
How? Information on the "topic area" can be found in the section entitled
"...".

1.1 Data Backup Strategies

A project (PC) data backup:

• Can be generated in different ways and for different purposes (project
archiving, image file, etc.)
• Ensures fast
recovery of original status after a system failure

Recommendations for Increasing Data Protection

• Always perform a data backup:
- After configuration changes
- Before and after system component upgrades
- Before and after configuration software upgrades
• At a minimum, keep the three most recent versions of your project.
• If you use different storage media for data backup (a second hard disk, ZIP
disk, MOD, CD, etc.), data can also be read from another storage medium in
the event of a defective device.
• You can also back up data on hard disks of PCs in a network. Simultaneous
hard disk failures on multiple PCs is very unlikely.

Backing Up and Reconstructing Data

Refer to the following data backup options:
Backing up ES project data
• Backing Up Parameter Settings of the SIMATIC Station
• Archiving a Project
• Retrieving a Project
• Archiving and Retrieving Multiprojects
Backing up OS project data
• Backing Up Archive Data
SIMATIC BATCH - backing up data

Generating an image
• Backing Up Data by Generating an Image File
• Example for Generating an Image File
• Example for Restoring Image Data

Note
Make sure the backups are stored securely (store in separate rooms, fireproof
cabinets, etc.).

Make sure the backups are readable (particularly in the case of reusable storage
media such as floppy disks).

1.1.1 Backing Up ES Project Data

1.1.1.1 Backing Up Parameter Settings of the SIMATIC Station

Parameters (such as controller settings) can be changed online in the SIMATIC
station using the OS and the engineering system. Different situations make it
necessary to back up current data blocks, FBs, or parameter settings from the
SIMATIC station (for example, after restoring configuration data from a data
backup). You can make use of the following backup options:
• Read out data blocks and FBs from the SIMATIC station
• Read out charts containing current parameters from the SIMATIC station

Notice
These actions overwrite all of the configured settings with the current plant values
(note the start value settings, for example).

Danger
! If you read in these data, you must ensure that hazardous conditions cannot occur
following a hot restart of the plant or after configuration data are downloaded.

1.1.1.4 Archiving and Retrieving Multiprojects

Introduction
Archiving and retrieving of multiprojects does not differ from the corresponding
functions for projects or libraries (see Archiving a Project and Retrieving a Project).

Archiving a Multiproject
You can store the multiproject in compressed form in an archive file in the same
way as individual projects or libraries. Compressed storage to a hard disk or
transportable storage media (such as a ZIP disk) is possible.
If individual projects of a multiproject are stored on more than one PC in a network,
you must use one of the following programs to archive the multiproject:
• PKZip 4.0
• ARJ32 V3.x
• JAR
Recommendation: The archive operation for a multiproject should take place on
an engineering server.

Requirement for Archiving the Multiproject

Since archiving a multiproject is a project-overlapping function, another process
must not access any of the projects in the multiproject during the archive operation.

• Name of the multiproject (default)

• Unique directory name derived from the name of the multiproject.
The following are placed in the subdirectory:

• Multiproject
• Projects contained in the multiproject
• Libraries or master data library
Once a multiproject is retrieved, all project directories of the multiproject are below
this directory on the same level.

After the retrieve operation, the multiproject is automatically opened.

Distributing Projects
You can move objects of a multiproject to other folders and other drives. To do so,
perform the following steps:
1. In the multiproject, select the object that you want to process with another PC,

1.1.1.6 Backing Up User-Created Functions and Actions

PCS 7 enables use of functions and actions for making dynamic sequences in your
PCS 7 OS project. These functions and actions are written in ANSI-C language.
If you created or changed project functions, standard functions, local actions, and
global actions yourself, you should back up these functions and actions.

Project and Standard Functions

Project functions and standard functions have an *.fct extension. By default, PCS
places these functions in folders as follows:
• Project functions are placed in the "\library" folder of the OS project.
• Standard functions are placed in the "\aplib" folder in the installation directory
of SIMATIC PCS 7.

Local and Global Actions

Local and global actions have a *.pas file extension. By default, PCS 7 places
these actions in folders as follows:
• Local actions are placed in the "\<Name of PC>\Pas" folder of the project
directory.
• Global actions are placed in the "\Pas" folder of the OS project.

1.1.4 Creating an Image

Image File
An image file is an image of all of the data in a medium (hard disk, logical drives)
that are to be backed up. Data in partitions or on hard disks can be backed up in
an image file. Many of the software packages that can be used to generate image
files also offer data compression.
Boot partitions can also be included in the backup (that is, all PC settings including
the Windows system settings are saved).
For the most part, all data of a PC can be restored in a short timeframe (for
example, 2 GB in approximately 15 minutes) using an image file. In the event of a
fault, the complete PC installation can be restored.

Note
Restoration of data is tied to the use of the same hardware.
Record the following disk settings for the backup file (see Win2000 Computer
Management):
• Partition size
• Formatting of partition or hard disk (for example, NTFS, FAT32)

Requirements:
• Program for generating image files (for example, PowerQuest
DeployCenter™ 5.0)
• Free partitions or memory areas on the hard disks
• Exclusion of authorizations from backup

Note
Recommendation:

If you want to back up a partition of your hard disk, it is recommend that you
remove all authorizations beforehand or exclude them from the backup. In this
way, you can avoid overwriting an authorized system with a backup and destroying
the authorizations.

Notice
Before generating an image file, you must exclude the authorizations from the
backup.

Image files of partitions containing authorizations cannot be restored, and thus the
authorizations are lost.

Process Control System PCS 7 - Service Support and Diagnostics

Updating the CPU Operating System

Notice
With the next steps, all data on your CPU are deleted and cannot be recovered!

Avoid cancelling a download operation once it is started. If the download operation

is cancelled, you can repeat it. If the interruption cause a defect, the CPU must be
sent in for repair.

1. Switch off the power supply (PS) of the rack (where the CPU is inserted).
2. Insert the prepared memory card into the CPU.
3. Switch on the power supply of the rack.
The operating system is transferred from the memory card to the internal CPU
FLASH EPROM.
During the transfer, all display LEDs on the CPU are illuminated (INTF, EXTF,
FRCE, CRST, RUN, STOP).
After approximately 2 minutes, a slowly flashing STOP LED (=> request for general
reset on the system side) signals completion of the CPU operating system update.

Note
Following the CPU update, an H-CPU starts a self test, which can last several
minutes depending on the memory configuration.

4. Switch off the power supply of the rack.

5. Remove the memory card that was used for the CPU update, and insert the
memory card designated for CPU operation, if one is provided.
6. Switch on the power supply of the rack.
7. The CPU automatically performs a general reset and is then ready for
operation.

Note
The MPI parameters are retained after a firmware update. Information on creating
new MPI parameters can be found in STEP 7 Help.

Activation of "new" You can use the "Activate firmware after download" check box to
firmware specify when the "new" firmware is to be activated as follows:
• If the IM can automatically perform a reset after successfully
downloading the new firmware, select the "Update firmware
after Downloading" check box. The new firmware is active
following the restart.
• If the IM cannot perform a reset after downloading the new
firmware, clear the "Update firmware after downloading" check
box. The "new" firmware becomes active only after the power
supply has been switched off.

7. Click "Execute" to activate the firmware update.

Operating System Update in the Redundant System

The reset that occurs once the operating system of the active IM is updated
automatically triggers the switchover sequence between the two IMs.
We recommend that you now update the second IM in the redundant system as
well Each IM must be updated separately.

Updating the Identifier

Note
After the operating system of the IM is successfully updated, update the identifier
of the firmware version (see Updating an IM153-1, IM153-2, or IM157 >

Introduction
The message system and diagnostic capability of PCS 7 help you to assess the
state of a plant. You can find information about the PCS 7 message concept in the
following topics:
• PCS 7 Message System
• Origin and Creation of a Message
• Obtaining Information about a Message
The following topic provides a summary of important information to help you
understand the PCS 7 message concept
• Understanding Messages

Basic Terms
Some basic terms used in the PCS 7 message concept are defined in the following
section:

Term Definition
Events Events cause a change to occur in the data status of an automation system. For example,
an event can be that a particular bit is modified in an automation system, either by
modifying a process value or by attaining a specified limit value. Events that are to trigger a
message are defined when the PCS 7 plant is configured.
Messages Messages are triggered by events or by a message frame. PCS 7 has the following
message types:
• Operating messages
• Process messages
• Event messages
• Process control reports and system messages
Errors and In PCS 7, the PCS 7 OS operator control and monitoring system is also used to display
Faults errors and faults in the process and the process control system.
• Error: State of components (objects) that does not cause a fault to occur in the
process (for example, defective display lamps)
• Fault: State of components (objects) that inhibits the process (for example, defective
motor)

3.1 PCS 7 Message System

PCS 7 records data about the technology state and the process control state of a
plant using blocks assigned with appropriate parameters. The user can modulate a
response to an event by assigning appropriate parameters.
The main message systems of PCS 7 can be found in:
• WinCC operator control and process monitoring system
• SIMATIC BATCH batch data management

Configuration of Messages in the Message Lists of PCS 7 OS

Every process message displayed on a PCS 7 Operator Station always includes
the date, time-of-day, origin, event, and message class.
When configuring messages, you can:
• Specify the status used to report an event
• Use the "Alarm Logging" editor on the operator station to modify the selection
of message information to be displayed in WinCC
• You can find detailed information about configuring messages in the following
manuals:

Notice
Be aware of the accuracy of the message system.
If events are recorded within one scan cycle, they can appear in reverse order in
the message list.
To remedy this situation, refer to the function manual; Process Control System
PCS 7; 10 ms Time Stamping.

3.2 Origin and Configuration of a Message

Depending on the configuration, messages can originate in different locations
within PCS 7. The location of origin of a message affects the location of the time
stamp. Irrespective of where they originate, all messages are handled in the same
way regarding how they are displayed and archived in the operator station.

Additional Information
You will find information on how to configure messages in the following manuals:
• Configuration manual Process Control System PCS 7; Engineering System
• Configuration manual Process Control System PCS 7; Operator Station

can be found in the function manual Process Control System PCS 7; 10 ms Time
Stamping.

3.3 Obtaining Information about a Message

The following procedure shows you how to define the source of a message:

Procedure
1. Enable the message list by clicking the "Activate/Deactivate Autoscroll" button.

2. In the message list, select the message for which you need additional
information.

3. Click "Open Infotext."

4. Note the message number and use Alarm Logging to determine the source of
the message.

3.4 Understanding Messages

You can find important information about understanding the PCS 7 message
concept in the following topics:
• Message Types in Message Lists and Archives
• Target Groups of Messages
• Message Lists during Process Operation
• Overflow of Message Buffer
• Message Priority

3.4.1 Message Types in Message Lists and Archives

Message Types in Message Lists and Archives

There are three different message types:

• Process Control Messages
Process control messages are generated when SIMATIC PCS 7 detects and
reports errors in components within its own system. Such errors range from
failure of a component to a wirebreak message from a connected I/O signal.
Process control messages are generated in PCS 7 by the driver blocks and
therefore do not need to be configured.

Process Control System PCS 7 - Service Support and Diagnostics

3-4 A5E00164228-02
Messaging Concept in PCS 7

• Process Messages
Process messages signal process events in the automated process, such as
limit value violations and operating messages.
- Process messages are predefined in the blocks and therefore do not need
to be configured. If necessary, message text and message priority can be
modified in the object properties of the CFC blocks. These modifications
can also be made centrally in the process object list or by means of import
and export operations.
- Event messages are a subgroup of process messages. They report
process variables that are used to evaluate technology components, for
example, a counter for operating hours.
• Operating Messages
Operating messages are generated when process variables are controlled, as
is the case, for example, when a controller switches operating modes.
Operating messages are generated automatically when faceplates prepared by
the libraries are used. When faceplates are configured according to the
programming guide Creating Blocks for PCS 7, operating messages that
comply with PCS 7 can also be used for separate blocks.

3.4.2 Target Groups of Messages

Message Group Target Group: Target Group: Target Group:

3.4.3 Message Lists during Process Operation

PCS 7 places incoming messages in message lists. You can locate a message in
the message list according to the source of the event and the message status.
The messages lists presented below are available by default. You can modify
these standard messages or create additional message lists.

Process Control System PCS 7 - Service Support and Diagnostics

A5E00164228-02 3-5
Messaging Concept in PCS 7

Standard Message Lists

• New List
Only unacknowledged messages
• Old List
Only acknowledged messages pending in the process
• Went Out List
Only messages with "Went Out" status (special message property)
• Operator List
Only operating messages (for example, the setpoint value of a closed-loop
controller is set to 5 bars, the motor has been enabled, etc.)
• Process Control List
Only process control messages (for example, rack failure)
• Journal List
All messages (incoming messages, acknowledged messages, and messages
with "Went Out" status)
The following figure illustrates the path a message takes through the message
lists:

Process Control System PCS 7 - Service Support and Diagnostics

3-6 A5E00164228-02
Messaging Concept in PCS 7

3.4.4 Overflow of Message Buffer

Each component of the PCS 7 overall system can only process a limited number of
messages. If more messages are generated in a component (for example, an AS)
within a particular time frame than the component can process, some of these
messages will be lost. If this occurs, the AS sets an overflow indicator, and the
following event will be signaled in the OS: "NRMS7 Messages Lost."

Notice
If events that trigger messages change status within a brief time span, this can
trigger a message surge. This can obstruct the overview of the state of a plant.

Additional Information
You can prevent a message surge by activating the "Messaging Triggered by
Acknowledgement" function. You will find information on configuration in the
Process Control System PCS 7; Engineering System configuration manual.

3.4.5 Message Priority

In PCS 7 V6, a priority can be assigned to each message, with 0 being the lowest
priority and 16 the highest priority. When a reporting block is newly created, its
messages initially have the lowest priority (0).
You can change the message priority by means of the following:
• Object properties of the block
• Process object view
• Import
In PCS 7 OS, the unacknowledged message with the highest priority is always
displayed in the message row above the overview (if multiple messages have the
same priority, the most recent message is displayed here).
From the message row, the plant operator can switch directly to the process
picture from which the message originated.
In the New list, "Went Out" list, Acknowledged list, and Journal list, the messages
are displayed in the order in which they arrive. You can filter this list according to
priority (see also "Message Lists").

Notice
Message priorities can only be specified if you defined the message number range
as "Unique for Entire CPU."

A5E00164228-02 4-3
Storage - What Should Be Done?

4.1.1 Plant Documentation

Information on plant components is among the most important information needed

for successful repair.
This information is required when you do the following:
• Schedule maintenance
• Contact the hotline for assistance
Constant care of this information is justified by the shortened downtimes in the
case of a fault. For this reason, always keep up-to-date lists (in a database or in
table form, for example) containing the following data:
• Plant
• Plant section
• Location in plant
• Component
• Versions
- Hardware
- Firmware
- Software

4.1.2 Reading Out the CPU Diagnostic Buffer

You can facilitate the initial diagnosis of a faulty CPU by service personnel by
saving and having ready the content of the diagnostic buffer in the following
formats:
- As a HEX file

4.1.3 CPU Fault - Diagnostics

Warning!
! • All work must be performed by trained service personnel only.
• Always observe the plant-specific rules and government regulations when
making changes in a plant.
• Observe the general plant-specific conditions and adjust the work accordingly.
• Always bear in mind that changes in a plant can impact other sections of the
plant.

To analyze an error on a CPU, you should know the following information:

• Information regarding the affected CPU
• Information or measures in case of error

Information Regarding the Affected CPU

• Order number
• Firmware version
• HW version
If access with the engineering system is possible, you can scan this information by
means of the module information (see Module Information).

Note
A constantly updated list of all module information facilitates the search for errors
in the event of a fault and reduces the time needed for correcting the fault.

Information in Case of Error

• Operations and actions/pre-event history leading to the error
• Status indicated by LED displays on the front of the CPU (such as RUN)

"RUN" LED only illuminates

No error in the SIMATIC station

Storage - What Should Be Done?

"RUN" LED plus red LED illuminates

Faults have occurred in the SIMATIC station. Use the diagnostic tools for analysis
(see Diagnostics on the CPU).

"STOP LED" illuminates

• If the "STOP LED" illuminates, you can read out the diagnostic buffer (for
procedure, refer to Reading Out CPU Diagnostic Buffer).
Save the diagnostic buffer both as a HEX file and as a TXT file!
• These data can be analyzed by trained service personnel and can provide
information on the cause (for example, I/O errors, synchronization errors with
an H-CPU, etc.).
• If the possibility exists that a hardware error in the I/O caused the CPU to
switch to STOP mode, save the diagnostic buffer of the appropriate module
and the associated bus interface module (for example, CP443-5).
• Generate a memory dump.

All LEDs are turned off or flashing

You recognize the "CPU defective" status by the following LED displays on the
front of the CPU:
• All LEDs are flashing
• All LEDs are turned off, even though the power supply is switched on.
For additional support, contact your Siemens representative or Technical Support.
Have the "information in case of error" indicated above ready.

4.1.4 OS Fault - Diagnostics

For analysis of the cause of an OS fault by experts, it is recommended that the

diagnostic files be backed up.
1. Back up all diagnostic folders of WinCC
(default is Drive:\Siemens\WinCC\Diagnostics).
2. Provide this data to the service personnel.
