General Design Information

Wescon's experience over the past 50 years has provided a wealth of information to the design engineer. The
following pages represent some of the accumulated data Wescon has acquired.
Generally, conduit and cable or wire assemblies are the most complicated and confusing of all mechanical
linkage controls. Every assembly, almost without exception, is customized to one degree or another for its
particular application.
Consider the following ideas when designing a control:
1.

Estimate the working load to which the assemblies will be subjected and whether they are to be
push-pull or pull-pull.

2.

Consider the environment of the application.

3.

Consider the routing of the assembly and the importance of flexibility.

4.

How important are aesthetics? Will the assembly be visible to the consumer?

5.

Reliability and product life should be considered.

6.

Finally, consider expense. All the preceding points affect cost to some degree. It is important to
design an assembly adequate for the application without over-designing.

Above all, Wescon wants its customers to obtain the best possible product for the least possible cost. This
means the best possible value. Spend a few moments to explain your needs to our sales and engineering staff
for they are experts in their fields and have your interests in mind.

This 12-1362 Ground Drive Control is designed for easy installation on a 7/8 dia handlebar with one #10 fastener. The control mounts on the
right hand side and allows the manufacturer to provide a single bail system that controls both MZR and Ground Drive applications.
Rotation of the operator control bail to the engaged position releases the engine brake and allows engine start. Activation of the ground drive
system requires only a push of the lever. A slight release of the bail will disengage the drive and allow the engine to continue running.

This Dual Lever control is designed for easy installation on a 7/8 dia handlebar with one 6mm fastener. Each independent lever can be used to
control many applications requiring up to 1.56 (39.6mm) core travel such as engine throttle or transmission shift. Cable for tension, or innerwire
for push-pull applications, can be specified. Each lever in the dual control may be specified as positive or negative action operation (see page 10).
Lever detents or non-detented friction systems can be provided by the use of metal detent plates protected within the tough plastic control body.
A Drive cable and/or MZR cable control may be installed by the customer between the handlebar and body of the control head.
In-line adjustments are available for the external drive control.

Lined Conduit
"Lined" conduit by definition is a lined "Bowden" conduit. It
can be either covered or non-covered with polyethylene or
other materials. Poly-covered lined "Bowden" conduit was
developed specifically for the rugged demands of the
recreational vehicles. Consisting of a polyethylene-lined
conduit, the lined conduit is then extruded with a durable
polyethylene cover resulting in maximum weatherability.

The polyethylene liner greatly reduces friction and offers instant


response even in severe weather conditions.The flexibility enhances
the low friction characteristics of the polyethylene liner by
permitting more severe routing without the problem of kinking
and gaping of coils as experienced with regular-wound conduit.
The chart below illustrates the advantage of lined conduit over
unlined conduit. Temperature range: -40 F to 200 F.

Guideline For Proper Cable Selection


Construction
The greater the number of wires, the greater the cables' flexibility. For moving over pulleys, the 7 x 7 and 7 x 19 constructions
should be used. For static or rigid type applications, 1 x 19 strands may be used.

Strength
The factors determining cable strength are material, diameter and construction. Cable strength is specified as a minimum breaking
strength in pounds. Actual strength will exceed the required minimum; however, it is recommended that the minimum be used
when designing a cable assembly system. The cable strength required should be a minimum of 4 times the system load in the
absence of shocks and a minimum of 5 times the system load when a shock load is present. For use over pulleys, the ratio should
be larger to obtain a longer flex life.

Breaking Strength Safety Factor


When designing cable into a product always divide the breaking strength by 5 to arrive at a "safe working load." The term "breaking
strength" means just that! It is the load at which the cable or wire rope destruct. A 5 times safety factor will reduce potential
accidents.

Friction

Cable Type -- 7x7 cable has approximately twice the


surface roughness of 1 x 19 due to its 7 multiple-strand
construction. Therefore, 1 x 19 offers less drag in a typical
application.

Cable Material -- Stainless cable offers less frictional

Conduit Type -- Under normal load conditions, plastic-lined conduit offers less frictional resistance than unlined. Under higher loads, however, the softer lining may

are high, 1 x 19 cable should be used, and if low friction is
important, stainless cable should be specified.

Corrosion -- The surface condition of stainless cable remains relatively unchanged throughout its life, but the
surface of galvanized cable can change appreciably if repeatedly exposed to moisture as in most vehicle applications.
The corrosive effects on the galvanized surface will increase its roughness and result in increased friction.

Flexibility
The 7 x 7 cable construction is more flexible than the 1 x 19 construction by a factor of 3.5. Although more than twice as many
strands are being flexed in the 7 x 7 cable (49 vs. 19 in 1 x 19) the small strand diameter more than compensates for the larger
quantity in terms of flexibility.

Cable used in sliding applications, as within a conduit, lined or unlined, creates a drag due to friction between the cable surface and
the conduit. The following factors are involved:

Stainless, having a slightly lower modulus of elasticity than carbon steel, is inherently more flexible by the difference in modules
(9.3%). Stainless cable strands also have a smoother surface finish than galvanized strands, and since flexibility is dependent on the
strands moving relative to each other, the smoother surface reduces the friction due to this motion.
Another factor entering into flexibility is corrosion and its effect on surface finish. Here again, stainless is superior in that it maintains
its finish over a long period of time while the galvanized finish will deteriorate if exposed to a moist or corrosive environment.
As in the case between 1 x 19 and 7 x 7 cable, the individual strand diameters will affect flexibility as the cable diameter is increased
or decreased. For example, 3/64 diameter cable is 3 times more flexible than 1/16 diameter because of the smaller strand size.

Corrosion
Both stainless and galvanized cable offer adequate corrosion protection for most applications. Galvanized cable does, however,
produce corrosive products when subjected to moisture conditions as would be found in most vehicle applications. The situation
is aggravated by the cable being confined in the conduit which prevents the cable from drying out. Corrosion adversely affects the
properties of friction in galvanized cable but does not mechanically weaken it.

resistance of 7 x 7 because of the larger strand diameter. The
difference between stainless and carbon steel wire is minimal.

Cable will give increased service if: (1) It operates over the largest possible pulley or sheave diameter, and (2) It is properly
supported in the pulley or sheave groove. Working life of the
individual wire strand is greatly reduced as the pulley or sheave
diameter is diminished. The chart shows minimum tread diameters over which various sizes and constructions of cable should
operate.
When designing a pulley groove, the groove should be 150% of
the maximum tolerance of the wire rope. Example: a 1/8 " 7 x
19 aircraft cable has a maximum tolerance of .014" (.125 minimum, .139 maximum). Multiplying the .014" maximum tolerance by 150% = .021 to .139" maximum diameter = .160"
which should be the pulley groove diameter.

Solid Innerwire Selection Factors/Design Practices


Minimum bend radii necessary to prevent the innerwire
from taking a permanent set are proportional to
innerwire diameter. Therefore, the load capacity
advantage of the larger innerwire is counter balanced,
in many installations, by the difficulties of providing
adequate bend radii.

Efficient, economical transmission of linear motion is


provided by push-pull conduit and innerwire assemblies.
They transmit motion between two fixed points or
between points which are changing their relative position.
These controls can be routed up, down, over obstacles,
even around corners, without intermediate links or
pulleys.

A simple control composed of innerwire and spirally


wrapped wire conduit is shown in Figure 2.

Typical applications range from throttle and choke


controls for outdoor power equipment to automotive
vent and hood controls.
Unlike tension cables, these controls can transmit motion
in both the "push" and "pull" directions. However, to fully
utilize this capability, these controls must be properly
integrated into the complete design of the product.

Load Capacities

The following describes the various types of controls,


discusses their advantages and limitations and the design
practices necessary to obtain efficient motion transfer.

Force-transmitting capacity is proportional to the


diameter of the innerwire, the size of the conduit, and
the innerwire extension. Maximum recommended push
loads are usually about 50 percent of the maximum
recommended pull loads.

Input or Output Form


Basically, all push-pull controls transmit motion by linear
displacement of a solid innerwire relative to fixed, flexible
conduit (Figure 1).

Bend Radii
Bends in the conduit must be of sufficient radii to permit
the innerwire to flow smoothly without acquiring a
permanent set. Minimum recommended radii may vary
from 5 to 9 inches, depending upon innerwire diameter
and construction.

Bends with radii smaller than the recommended


minimum values will produce excessive friction and
reduce service life. As a rule of thumb, figure minimum
bend radius by multiplying innerwire diameter by 100.

In general, control cost is a function of capacity and


performance capabilities. The ideal control is one which
meets, but does not necessarily exceed, performance
demands.

Example: For .062 diameter innerwire, multiply .062 by


100 to obtain a 6 inch bend radius.

Even though the innerwire is continuously flexed during


operation, the loads in a properly selected innerwire
are low enough that the fatigue failure is not normally a
problem.

Normally, load capacity decreases as the travel range increases.

Friction

The innerwire provides angular motion by simple deflection of


the exposed portion of the innerwire. This deflection should
normally be limited to 5 degrees either side of the normal straight
position.

Even if an innerwire appears to be perfectly straight, there will


be a nominal friction loss. Control specifications usually include
the necessary data to determine friction loss as a function of the
total curvature of the conduit.

Design Procedure

Lost Motion

1. Determine:
a. Maximum load in each direction required at output
end.
b. Permissible lost motion.
c. Travel required.
d. Range of operating temperatures.
e. Other unfavorable conditions such as dust, dirt,
moisture, chemical corrosion, etc.
2. Use as few bends as possible, and keep bend-radii as
large as possible.
3. Provide positive location points for each end of the
conduit. Total length of the conduit assembly can now
be estimated.
4. Determine the proposed installation, duplicating and
relative location of the input and output ends, the load
required at the output end, as will as the proposed routing
and clamping arrangement.
5. Exact innerwire length can be determined now. It
should be just enough to provide adequate length
when all the manufacturing tolerances of the machine
components are combined to produce the maximum
overall length. Excess innerwire length necessitates
extra bends, which add to the lost motion and
friction load.

The difference between input and output movement, Figure 1,


is often the most troublesome factor in control applications.
However, if minimum lost motion is an essential performance
requirement, it can be provided by proper application
techniques.
Lost motion can result both from innerwire deflection and
backlash.The clearance necessary between innerwire and conduit
permits lost motion.

To obtain satisfactory service life, the operating environment


must be considered. For example, dust, moisture, heat, chemical
corrosion, and mechanical damage can lead to premature control
failure.

1. Deflection - Deflection loss results from "snaking" of the
innerwire under compression loads. Snaking depends
primarily upon the amount and uniformity of clearance
between the innerwire and the conduit. A minimum
uniform clearance permits the minimum snaking of
column-action buckling of the innerwire when it is under
compression loads.

Dust and moisture damage can be controlled by using a lined


and or covered conduit. For excessively dusty conditions, a
wiper seal may be required.
Chemical corrosion and heat damage are usually controlled by
the choice of materials.
Plastic covered conduit is often used to provide the maximum
corrosion protection.

2. Backlash (or lost motion) - is caused by clearance


between the core diameter and the inside diameter of the
conduit. It is present in both the push and pull modes of
operation. Backlash is directly proportional to the total
degrees of bend in the installed routing and the clearance
between the O.D. of the core and the I.D. of the conduit.

Mechanical damage may occur during regular use of the


equipment or during overhaul or repair. The conduit should be
routed so that it is protected by the basic machine structure, or
if this is not practical, additional mechanical protection should
be provided in areas of likely damage.

Push-Pull Cables Control Systems

Panel Control Systems

Wescon push-pull cables top of the line in durability and dependability.
Polyethylene covers and a variety of conduit constructions can be customized to fit your specific cable usage. Other optional plastics or nylon
can be added to suit your environmental, corrosion resistant or extreme
temperature applications.

Our Power Take-Off (PTO), Turn-to-Lock and Vernier control systems are
all backed by a one-year replacement warranty and a wide range of
options to meet your specific needs. The PTO is designed for your remote
PTO shifting operations and its rugged polymer conduit cover is built to
withstand harsh environments. In severe vibration applications where a
reliable lock is needed, the Turn-to-Lock can be used for chokes, throttles,
engine shut-offs and valves. And the latest model of our Vernier control
system gives you the capability of precise RPM settings with a secure
construction that reduces corrosion and temperature hazards.

Remote Valve Control Systems


Look to Wescon for your remote valve applications. Wescon's Remote
Valve Control (RVC) has been engineered to place versatility in the hands
of the installer. Our center or end-locking feature, thumb activated by the
"Big Red Button", can help your system meet OSHA Standards. We also
offer options such as bent levers to fit your mounting requirements, electric
switches installed in the lever or an adjustable friction device to "customize"
your lever resistance. A wide selection of control heads, conduit, connection
hardware kits and mounting systems makes it easy to choose Wescon for
your RVC application.

Brake Cable and Lever Systems


Welded construction and zinc plating are incorporated in every Wescon
brake lever for stamina and quality assurance. Optional adjustment lockdown screws and zinc-plated/yellow chromate dipped cable connection
hardware kits are also available.
Wescon brake cables are built with a conduit construction that allows
high loads to be carried with low compressive deflection. All linings and
coverings are formulated to reduce friction, abrasion, contamination and
ultimately maximize efficiency.
