RESUMO
ABSTRACT
The softening and melting zone is the lowest permeability region of the blast furnace.
Studies have shown that the softening of particles starts through the formation of a liquid
phase inside the microstructure in the reduced particle core and not through deformation
in the solid state. The presence of liquid phase allows the deformation of the particle,
where increasing the amount of this phase inside the pellet leads to an increase in
deformation rates. As the penetration of the liquid phase into the pore structure of the
external metallic layer occurs, it leads to a densification of the metallic layer, causing the
iron reduction delay mechanism. Among the main factors that affect the beginning of the
softening and the end of the melting of the pellets, highlighted the ternary basicity and
the Al2O3 content. In this context, pellets with different levels of ternary basicity and at
different levels of Al2O3 content were physically simulated using experimental techniques
through tests in a modern equipment called a softening and melting furnace that
simulates this region of the blast furnace. In this apparatus, each pellet sample is loaded
between two layers of coke in a graphite crucible and heated under a reducing
atmosphere up to 1700°C. Test data contributed to a better understanding of the effect
of pellet chemical composition on softening and melting properties. The results showed
that the softening temperature and the degree of reduction of each pellet are directly
influenced by the ternary basicity of the pellet. Another interesting point was the smaller
temperature interval between softening of pellet and dripping and with higher ternary
basicity. Furthermore, it was verified by the tests that the effect of the ternary basicity of
pellets on the softening and melting properties is smaller for higher Al2O3 contents. In
this way, it was possible to mathematically correlate the impact of the chemical
composition of the pellets with the softening and melting properties.
menor permeabilidade do alto-forno. A Figura 1.1 representa esquematicamente a perda

NOGUEIRA (2003).
5
Nesse momento o FeO remanescente reage formando ferro metálico.

10
BAKKER e HEEREMA (1998) mostraram a importância da deformação no estado sólido
a descida da carga no interior do alto-forno. Estes mesmos autores avaliaram ainda a
facilitando a deformação.
fluxante).
Embora a
12
14
a Temperatura Solidus.
No estudo ficou claro

CO, N2 e H2);
19
processo.

relação a componentes eletrônicos e layout.
ensaio no Brasil.

No entanto, a

43
∆T= -137.4 x B3 + 342.7
R² = 0.8
do alto-forno.
A partir
gerados no processo.
47
permeabilidade diminuindo a eficiência operacional do alto-forno.

Quanto mais básico for

reação direta do carbono.

Effect of ternary Basicity of Iron Ore fired Pellets on Melting and Softening
Properties in Blast Furnace
ABSTRACT
The cohesive zone is the region of lower permeability in a blast furnace. This study shows
the impact of chemical quality of pellets on the metallurgical processes occurring in this
stage of the iron ore reduction process. Sixteen pellets containing different MgO, CaO
and SiO2 content are investigated. The results shown in this study indicated that the
increase of MgO content in the chemical composition of the pellet contributes to an
improvement in the properties at high temperatures such as Reduction Degree and
Softening Temperature. A modern equipment was used to replicate the phenomena
occurring in the cohesive zone, which allows measuring the softening temperature, the
pressure drop and the degree of reduction of the pellets at elevated temperatures and
different pellet basicity levels. In addition, the physical results made it possible to develop
mathematical correlations between the parameters related to properties at high
temperatures with the ternary basicity of the pellets ((CaO+MgO)/SiO 2). These
correlations allow better evaluation of the pellet chemical quality on the blast furnace
process.
1. INTRODUCTION
The deformation of particles until in solid phases is important to understand the real
mechanism of softening and melting of metallic burden. The study is based on the
62
movement behavior of wüstite [1], [2]. Through laboratory tests it was possible to evaluate
the influence of the liquid phase on the microstructure in a wüstite / fayalite system [3].
Softening begins by forming liquid phase within the microstructure in the nucleus of the
reduced particle and not by the deformation in the solid state. In samples representing
the core but without the outer metallic layer, the study showed that the presence of liquid
phase favors deformation, where increasing the amount of this phase inside the sample
leads to the increase of the deformation rates. In this way, the mechanism is directly
related to the typical microstructure formed after the fusion [5]. The spread of the liquid
phase acts as a lubricant between wüstite globules, facilitating deformation. In the
presence of an oxidized core and a metallic outer layer, the formed liquid phase is
transferred from the core to the outside through the porosity of the material. As the
temperature increases, the amount of liquid phase also increases and the porosity of the
outer layer is filled using surface energy, requiring no mechanical energy. In the
presence of a reducing environment, the penetration of the liquid phase in the presence
of the pores of the outer layer leads to densification of the metal layer due to the reduction
of the liquid phase [7], [10]. This mechanism reduces the contact of the reducing gas with
the inner layers of the particle, which makes it difficult to reduce the iron oxide. The
consequence is a rapid contraction of the burden inside the blast furnace. The softening
rate is related to the amount of liquid phase formed and it is described as a function of
temperature. The transfer of liquid phase from the center to the surface layers of the
pellet generates voids in the nucleus of the particle which implies in decrease of its
mechanical support, resulting in structure collapse [9], [10]. The consequence of this
phenomenon is a fast contraction of the burden inside blast furnace. This study validated
this mechanism of transfer of the liquid phase from the core to the surface layers by
evaluating the microstructural aspect of samples of iron ore submitted to interrupted
softening and melting tests.
In the present investigation, efforts have been made to understand the effects of MgO
and CaO additives on the reduction swelling behavior of different pellets. MgO can be
dissolved in FeO1.05, forming [(1-x)MgO.FexO]O.Fe2O3, so the migration rate of Fe2+ is
reduced [5].
Then an increase of basicity of the pellet contributes to an increase in the softening
temperature [11]. The addition MgO content in pellets alters the softening temperature
and leads to increasing of dripping temperature [5], [6]. Another beneficial effect of MgO
was that its increases the viscosity of the slag at 1450°C, but reduces it at higher
temperatures, so that the slag drips together with the metal.
Several researchers have attempted to replicate the conditions in the blast furnace
melting and softening zones. Before softening begins, the iron oxides are pre-reduced
to the level of wüstite (O / Fe ≈ 1.05). After the period corresponding to the residence
time of the charge in the thermal and chemical reserve areas, thermodynamic conditions
contribute to the formation of a superficial layer of metallic iron [12], [13]. Thus, occurs a
slight contraction of the burden.
63
Then another phase of this process is initiated, in which a more significant deformation
of the burden occurs, being usually accompanied by a decrease in the rate of reduction.
Although the burden components deform individually, the macro porosity remains open
resulting in a lower pressure drop at that stage of the process. The deformation is
basically as a function of the formation of liquid phase [7], [10].
Thereafter, the third phase basically begins with the formation of liquid phase where the
liquid slag from the process contains significant amounts of FeO. By decreasing the FeO
content, the slag increases its melting point, and consequently, its solidification. Pressure
drop increase due to decrease of the porosity of particles.
In the final stage of the process, liquid drips formed by iron, slag or both constituents are
observed. This results in a strong contraction of the burden which depends on the
amount of liquid phase formed in this temperature range [12], [16]. During the start of the
drip, there is a drop in the pressure drop and a decrease in the rate of reduction. Some
authors discuss the parameters considered relevant in the evaluation of properties at
high temperatures [14], [15].
2. METHODOLOGY
In this study acidic and basic fluxed pellets were investigated using advanced techniques
of evaluation of softening and melting properties. Acidic pellets were produced by
Brazilian iron ore with low proportion of flux additions or, in some cases, without fluxes.
The basic fluxed pellets were produced with flux additions. The usual fluxes were lime
(mainly CaO) and dolomite (CaO and MgO).
The materials were collected directly from various industrial pellet plants through
sampling increments during 24 hours when parameters of process and quality were
stable. The sampling point was the discharge of pellets burned after the cooling stage.
Pellets were chosen whose basicity ranged from 0.20 to 1.30 with the purpose of
ascertaining a greater variety of quality of this product. These pellets were produced with
or without flux additions. The usual fluxed pellets were produced with lime (mainly CaO)
when there is no MgO content or dolomite (CaO and MgO) when is necessary MgO
content.
The pellets selected for this study were prepared through chemical analysis in order to
verify the impact of chemical quality of this products on the properties under high
temperature. The conventional characterization of the materials that are the object of this
work had the objective to show the main differences between the chosen pellets in
relation to the chemical aspects. The chemical analysis of the pellets was performed
according to ISO 2597-2:2015 and ISO 9516-1:2003. The following components were
determined: total Fe, FeO, SiO2, Al2O3, CaO, MgO and loss of ignition (LOI). The physical
size of samples was measured in order to introduce more characteristics information of
each sample of pellet.
64
2.2. Softening and Melting
Sixteen pellets (acidic and basic fluxed pellets) with different chemical quality were tested
using an apparatus built at the Centro de Tecnologia de Ferrosos in Nova Lima (Brazil)
belonging to Vale. This equipment has incorporated electronic devices and appropriates
layout which allows the evaluating of the properties at high temperature of the pellets.
This methodology follows an internal document that the reproducibility and repeatability
of the new equipment were quite satisfactory, which indicates the accomplishment of this
type of test in Brazil. This apparatus consists of two heating furnace that allow to evaluate
the high temperature properties of pellets. With the appropriate manipulation of the
temperature profile and gas composition it is possible to achieve conditions in which the
indirect reduction occurs, representing the phenomena that occurred in the upper region
of the blast furnace.
Basically, the equipment consists of two heating furnaces, one upper (Power: 45
kW, maximum temperature 1600 ° C) and one lower (Power 55kW, maximum
temperature 1700 ° C) as represented in Figure 1a. The assembly prepared to the
test is shown in Figure 1 b. The sample of pellet is loaded between two layers of coke
in a graphite crucible (100 mm of diameter and 180 mm of height) positioned in the
central region of the upper furnace. The amount of sample is defined by the height of the
sample of pellet in the crucible (70 mm) and the density of the material (pellet). The coke
layers have a thickness of 20 mm and the bottom of the crucible is designed to allow the
dripping of molten material.
The sample is positioned inside the upper furnace where it is submitted to the previously
established thermal profile. In addition, there is a thermocouple located inside the piston
that applies the charge to the sample. Each furnace is controlled separately by
computational controllers. The upper furnace is controlled by the thermocouple placed
near the sample.
In this apparatus the samples are heated under a flow rate about 34 NL / min of N2 at a
heating rate of 10°C/min. At 800°C, a pressure of 98 kPa is applied to the sample and
the gas composition by volume is 67% N2, 29% CO, and 4% H2, while the continuous
flow is 34 NL / min. At 1000°C the heating rate of the upper furnace is changed to 5°C /
min, and the heating proceeds up to 1600°C. Heating of the lower furnace proceeds at
10°C / min up to 1700°C. Since 800°C onwards, the outlet gas is continuously analyzed
allowing the continuous determination of the degree of sample reduction. A system
allows monitoring the displacement of the graphite piston, recording the reduction of
volume resulting from the softening and melting stages of the sample. Figure 1 shows
the load application system and measurement of the displacement (shrinkage) of the
sample during the test. Each physical test was performed three times in order to obtain
standard deviation of each sample of pellet.

The results, in percentage by weight and binary (B2 = CaO/SiO2) and ternary (B3 =
[CaO+MgO]/SiO2) basicity, are given in Table 1. These compounds form differentiated
phases that directly affect the softening and melting properties. According to studies on
the cohesive zone in the blast furnace, the softening and melting temperatures relate
directly to the ternary basicity B3 [9], [10], [11]. Some researchers have studied the behaviors
of pellets within blast furnaces and determined that the chemical quality is among the
main parameters affecting the reduction degree of these products during the process of
hot metal production [5], [16], [17].
Therefore, it is necessary to analyze different pellets basicity and compositions in order
to verify if chemical composition affects softening and melting properties of these pellets.
From other studies, it was concluded that increase of MgO, CaO and SiO2 forms different
minerals that affects softening and melting properties.
Figure 3 show the phase diagram of system diagram of CaO-SiO2-MgO with 10% Al2O3
calculated using the FACTSage software and thermodynamic databases, versions 5.2.
It can be observed that an increase in CaO/SiO2 ratio leads to formation of compounds
with higher Liquidus temperature. Then, it suggests that when decrease CaO content
the melt point temperature would be lower as shown in Figure 3. The slag, as already
mentioned, forms the central region of the particle rich in wüstite, and, by capillarity,
moves through the pores, filling them and preventing the development of reduction.
Thus, considering that there is a sufficient level of wüstite in the center region of the
particle, a solution to prevent the formation of a primary slag would be to control the
amount of silica available for react with wüstite. This can be done chemically, by favoring
the formation of calcium silicate which would make that silica unavailable to react with
wüstite.
67
Other important information from phase diagram of Figure 3, would be the impact of
MgO on Liquidus temperature. In this case, an increase of MgO contributes to increase
melting temperature due to formation of compounds like Merwinite. Another positive
point for adding MgO on pellet is the formation of Magnesiowüstite that is beneficial to
softening and melting properties.
Thus, forecasting the formation of the liquid phase is beneficial for a better understanding
of the softening and melting phenomena. The initial formation of the liquid phase is of
vital importance at the beginning of softening, the reduction degree and dripping of the
liquid phase. Table 1 and 2 show chemical composition and data values from physical
tests of softening and melting for all samples of pellets. Based on these values would be
possible to creating mathematical correlations between ternary basicity and some
softening and melting properties.
It is observed by Table 2 that the pellets A, E, K and O presented the largest area "S"
(area under the curve ΔT x ΔP), which indicates that these pellets would lead to a lower
permeability during softening and melting inside blast furnace. And the ternary basicity
68
of these pellets are the lowest among those evaluated. Thus, the effect of ternary basicity
and the softening and melting properties presents a direct correlation.
It can be observed on Table 2 that RS200 is lower than 70% when compared to the
reduction degree of the actual blast furnace. An explanation for that is the fact of the
operational conditions of the laboratorial tests are different from the real process that
occurs in blast furnace as gas composition, mix of metallic burden and other parameters.
CO2 and H2O gases were not used in correlation because the outlet gas was not crucible
for this study compared to the others variables listed in table 2.
By the images in figure 4, it can be observed areas of magnesium ferrite (MgFe2O4) for
pellet L which is not observed in pellet A, because of presence of MgO content in
chemical composition of pellet L.

This phase contributes to better softening and melting properties as will be discussed
later. MgFe2O4 leads to formation of new chemical phases with higher melting point,
avoiding increase of liquid phase formation and contributing to reduction of burden [14].
From the results of chemical analysis and the softening and melting tests, several graphs
are constructed in order to correlate some parameter of the chemical quality of each
pellet with some parameter of the softening and melting tests. Among the parameters
provided by the softening and melting tests, TS200, ΔP, and RS200 are statistically
correlated with B2, B3 and B4.
B2 and B4 were not chosen because these parameters did not show statistically
satisfactory correlations with softening and melting variables mentioned above.
Meanwhile, among the parameters provided by the softening and melting test, it was
observed that TS200, ΔP, RS200 and TD were statistically correlated with B3 (Ternary
Basicity). Meanwhile, the correlations of B2 and B4 with these parameters were
statistically worst.
For a high MgO/SiO2 ratio the softening and melting properties are significantly affected
because MgO remains unslagged state and mainly exists in wüstite as FeO–MgO solid
solution [16], [17], [22]. Then, as increase MgO, the main minerals of residual slag change
from 2CaO•SiO2 to merwinite and melilite. The changes of the minerals in slag phase
can well explain the trend of softening-melting characteristic temperatures [3], [22]. The
Softening of burden starts by the formation of liquid phase within the microstructure in
the nucleus of the reduced particle and not by the deformation in the solid state [3], [14], [15].
71
The contraction of the bed is possibly due to the sintering of either wüstite, iron or both.
The liquid phase will act as a lubricant between the wüstite cores and it will be transferred
from the interior of the particle to the superficial layers through the pores. Then, voids
are generated in the nucleus which reduces its mechanical support leading to
deformation of the particle. However, the increase of basic oxides such as CaO and MgO
leads to the formation of new chemical compounds, altering Solidus / Liquidus relations.
The result of this is a reduction of the formation of liquid phase which decreases the
deformation of the particle. In this context it is possible to explain why acid pellets have
lower softening temperatures and basic pellets have higher softening temperatures.
Then, it can be concluded through the tests that an increase in B3 (ternary basicity)
retards the softening of the pellet, as observed in Figure 5. The impact of ternary basicity
on softening temperature is lower for acidic pellets. However, for fluxed pellets, the
impact is significantly higher as can be observed by the slope of the curves on Figure 5.
An explanation for this conclusion is related to the amount of liquid formation when
temperature increases. While the softening temperature for acidic pellets was lower due
to the formation of a low melting point slag containing SiO2, Al2O3 and FeO, the pellets
containing fluxes had a higher softening temperature, as well as a shorter
softening/melting range. Thus, the increase in the Basicity tends to increase also the
meltdown temperature.
Figure 6 shows how Pressure Drop (ΔP) decreases with the increase of ternary basicity
(B3). This occurs because of the amount of slag former in the core of particle. The
softening of the burden begins with the formation of the liquid phase within the
microstructure in the reduced nucleus of particle. The voids generated in the nucleus
reduce its mechanical stability, leading to the deformation of the particle. However, in the
72
presence of MgO, pre-reduced wüstite forms a compound with magnesium called
magnesium-wüstite. When the liquid slag forms and makes contact with silica, it releases
Mg2+ cations [2], [3], [5]. The liquid solidifies because of the Mg2+ cations and the remaining
liquid slag has high in CaO content. Thus, an increase in CaO and MgO content leads
to an increase in softening and melting temperature. As result of this phenomena is an
increase in bed permeability due to retardation of the softening of burden. Therefore, this
mechanism explains why the increase in B3 implies an increase in softening and melting
temperature of the burden, which contributes to a smaller thickness of the cohesive zone
and, consequently, a decrease in pressure drop.
Figure 6. Pressure drop (∆PMax) as a function of ternary basicity (B3). Based on this
plot it is observed a mathematical correlation between these variables.
Figure 7 shows the effect of the pellet basicity on Reduction Degree (RS200). The higher
ternary basicity, the higher reduction degree of iron. That occurs because the liquid
phase formed in the core of pellet fills the pores, causing the densification of the metal
layer. Initially, the slag forms in the central region of the particle, which is rich in wüstite
(FeO). Due to capillarity, the slag moves through the pores, filling them, which decreases
iron reduction [17], [18], [19]. An increase of CaO and MgO content cause the formation of
new chemical compounds with higher melting points, avoiding liquid phase formation
and increasing iron ore reduction. This mechanism decreases the reduction degree of
the inner layers of the particle.
It is necessary to understand the effects of CaO and MgO. The first one tend to form a
higher melting point slag, but its effects on iron reduction is lower because CaO-fluxed
pellets leads to formation of of dicalcium silicate (2CaO.SiO 2) that does not contribute to
reduction degree. Meanwhile, the addition of MgO would lead to the formation of
Merwinite, and eventually, of magnetite-magnesioferrite, which ultimately would enhance
the properties. That occurs because of the diffusion of Mg2+ into the solid wüstite phase,
increasing both its melting temperature and the slag Liquidus temperature due to
73
depletion in the cations that diffused into wüstite [21], [22]. Therefore, MgO contributes to
increase melting temperature and increase reduction of iron due to formation of specifics
chemical compounds as explained by Figure 3.
Figure 7. Influence of ternary basicity (B3) on the degree of reduction (RS200) of pellets.
The last parameter analyzed was Dripping Temperature. Figure 8 showed that an
increase of CaO and MgO has a small impact on the Dripping temperature for fluxed
pellets. Meanwhile, for acidic pellets, ternary basicity has an even smaller impact on
Dripping Temperature. As the liquid phase envelopes the solid oxide particles, it
becomes a semi-solid material, where the liquid slag acts as a lubricant for the remaining
particles. Thus, after the liquid slag in the core has wet all the oxide particles, the core
has a very reduced mechanical strength and the resistance to deformation will be
determined by the iron shell. The ability of this metallic shell to hold the molten oxide will
depend mostly on its cross section, which can be correlated to the reduction degree [23].
With the increase in the liquid volume fraction with the temperature, it will reach a point
that the iron shell can no longer hold it. This will cause the dripping of the liquid slag from
the burden material, and is commonly known as the dripping temperature [1]. Then, the
Dripping Temperature will be determined by the shell strength, which ultimately is
proportional to the reduction degree. Therefore, an increase of CaO and MgO increased
the dripping temperature, but as can be observed on Figure 6, this effect is very small.
74
Figure 8. Statistical correlation between dripping temperature (TD) versus ternary
basicity (B3).
Therefore, when comparing figure 5 with figure 8, it can be observed that the impact of
ternary basicity is much greater on Softening Temperature than on Dripping
Temperature. Thus, it suggests a shorter softening/melting range for fluxed pellets which
is beneficial to blast furnace process since the thickness of cohesive zone is narrower.
4. CONCLUSION
From the results given, the following points are considered regarding the softening and
melting properties of acidic and basic pellets:
1. Iron Ore fluxed Pellets showed better softening and melting characteristics in
relation to the acidic pellets. Basic fluxed pellets showed greater resistance to
initiate softening which preserves premature liquid phase formation. In terms of
blast furnace operation, fluxed pellets tend to be in solid phase in a larger region
inside reactor when compared to acidic pellets.
2. The Reduction Degree of fluxed pellets is greater than that of acidic pellets.
Addition of MgO to both acidic and fluxed pellets at all basicity levels increased their
reducibility by forming high melting point slag which avoid liquid phase formation
and keeps the pores of particle open for reducing gas. Therefore, an increase of
MgO and CaO content (higher ternary basicity) leads to an increase of melting point
due to formation of new compounds like calcium silicate and merwinite which lead
to high reduction degree. This mechanism contributes to lower fuel consumption in
Blast Furnace.
75
3. The Dripping Temperature is proportional to B3 increase. Meanwhile, Softening
Temperature is much more affected by B3 than Dripping Temperature. That
observation bespeaks a shorter softening/melting range which is serviceable to
Blast Furnace process.
4. From the results shown in the text above, it can be concluded that basic fluxed
pellets offer better benefits for the efficiency and operational stability of the blast
furnace because it contributes to minimize the thickness of the cohesive zone.
